This week we are back at it working on the 1999 Jeep Cherokee XJ with some rust repair. Today I will cutting out the old rusty floor pans to replace with new floor pans. In this series I will show you how to do the whole job from start to finish. Today in part one, we will be ripping out the interior and tackling the passenger side floors first. I have to do this to my jeep and this is the first video I watched that cleared up a lot of the confusion I had about the project. Excellent content! I'm still recovering from a concussion from my last XJ crash, so they won't let me weld yet. It's really annoying, but once I get there this will be the first thing I do. Replace your seatbelts, my airbags didn't go off, and my seatbelts didn't work. I still lived, but now I have a huge scar on my forehead. Now I tell people when they ask about the scar - It's a jeep thing, you wouldn't understand lol

Great job, I did the replacement pans from C2C fabrication, also did the rockers from the same place. I like having the OE style rocker. Still might do the rock sliders, but without cutting the rockers. God bless and stay well.

That's a project I have coming up as well. Great to see you do it before tackling mine. You have way more rust then I have to deal with, but it is a xj.

Such an inspiration. I don't know if I will end up replacing my pans on my own. I have months to decide and A/C to fix first before putting money towards this project. At least I don't have that bad of rot issues out in Colorado but my pans are toast thanks to PO's neglect.

This is the only source I could find for the size of the stud bolt holding the seats in (18mm). Yet another project made easier by OutJeeping.

My rocker arms are shot and I've got holes in the unibody behind the rear axles on both sides.. ugh. I need to spray some por15 in her and get the rockers fixed I needed this video!

Left mine parked for a while and i found the driver footwell (passenger side in america) full of water, carpet was toast so i just cut it out and theres rust spots everywhere so i will have to repair it but its not enough for a whole pan replacement

So did you pretty much chisel out the seat mounts? The rockers and transmission tunnel are fine next to the mounts but I will have to cut some of the existing pans out to fit a premade pan in to measure cuts. Was seeing what the best way is

Ya gotta wear a respirator especially with flux core. At the very least, use a fume extractor.

once I replaced my passenger floor it revealed a leak in the cowl or something that would drip down the firewall onto the floor. Something to look out for, lol. Love your content

Yeah that damned air box intake on the passenger side likes to leak into the floor.

@@OutJeeping I hope that's not the case for mine, but I just don't have time to properly seal the airbox with college. I put a little barrier in the cowl but it only slowed it down. Heavy Michigan rain is too much for it Adding a drain plug in the floor today

Having more than you *need* provides convenience. Such as power tools and other equipment that would’ve made this job easier. It isn’t necessary and with sheer will, anyone can pull off a job like this with the bare minimum. It’s labor, but best believe bringing your rust bucket to a shop would cost more than you spent on the car.

Amazing video, I ripped out the entire rear cargo area of my '94 (this is my 5th XJ, and she's a stick so she's special) last fall and said holly shit!. Started grinding but I let it rust right back over the winter; I think mine is as bad as yours! This really gives me the confidence to finish the job. I have been amassing tools, I can use the break and shear at school but really need to get me a Hobart Handler and get rid of this flux core 100. What welder do you use? Anyway, on to part 2..

Lincoln electric 140 on 120v, flux core 0.035 wire.

Great work! You are definitely under-subbed. My floor pans weren't so bad so I could use POR-15 Patch and small aluminum patches (as a saffold) to fix it up. I also cut out the sound deadening part of the carpet because it seems to function too well as a sponge. Also got rid of my vinyl floor mats since I think they reduced carpet evaporation. Do you happen to know what the adhesive rectangle on the stock floor pan is for?

It's meant to reduce rattling and other sounds as well as act like a heat shield. They put one on each floor pan section because it seemed one was better than none. They were cheap at the factory and must have not of found it worth it to place more.

You should not weld on grade8 bolts ,because it makes them brittle.

Did you only weld the bolt on one side and the nut on the other for the rear hardware because that’s how it came from the factory? Or is there a reason one couldn’t weld in two bolts facing up instead?

I welded them that way because that's how it was from the factory. You could easily weld in another bolt facing up to be stronger, if you wanted too.

As long as it's not too big of a hole, you can pop-rivet a patch in. That's what I did with all the holes on my last Jeep XJ.

Anywhere on clean metal, usually on the end of the floor pan piece I was welding in.

I have to do my floors on my 95 country. Is 26 gauge too thick? Or should I look for 20 gauge?

The higher the number the thinner the metal is. I used 16.

You use just standard 18 gauge sheet metal? I might do the same and save myself the 200$ on floor pans.
