In this video lets start replacing the floor pans in the pos Comanche entitled the Bleepinjeep Comancheep Project... It'll be fun they said! The floor pans or floor boards were completely rusted out in this thing and both sides needed to be completely gutted and replaced. In this video I hope by the end of it you will have a good idea of the work involved to make this happen. But I cant finish welding in the new pans until I get the motor and transfer case in place as the floor boards will need to be modified still.

Air chisel dude. I got my floor pans from a Cherokee. Started by removing that brace above the floor pan. Drilled out the remaining spot welds, then cut my floor pans to fit, took some Aleve, cleaned off the rust, treated the floor with rust preventative, took some Aleve, welded everything back, used sand bags and free weights to hold everything down while standing on my head and contorting my back out of place, took some Aleve, sprayed etching primer, enamel paint on top and undercoating on the bottom... It was easy. Only took me about 12 hours to do, per side. Yeah, Aleve worked well for my back too.

You can use the sheet metal from the busted up CJ hood to make your floor pan extensions.

Follow the rust up the drivers foot-well and I guarantee it stops at the clutch master cylinder. The single most common leak on these trucks. The fluid leaks down and rusts everything as well as destroys the fuse box that sits up under there too.

I use a hardened steel chisel to pop spot welds. It's not super fast, but when you get the hang of it, it's cleaner, less damaging, and cathartic.

Reminds me of the great fun it was to replace the floor in my xj.. From the pedals to the back hatch.. My frame rails where very rotted as well though. I plated the entire frame with 1/8" .

Air hammer with a chisel bit makes short work of popping those welds off the frame rail.

A chisel or air chisel worked well on the spot welds for me it cuts right through them

Thanks you for this video now I know that I can drill a hole saw through the top of those rails to get a socket in there to fix some spun transfer case cross member nuts. Oh forget to mention mine is a 1988 Comanche

Am repairing a dodge d50 tray, rusted out along the bed side seams so has to all come apart. In the spots where I can't get a spot weld cutter I have used an electric finger file to grind out a notch. Has worked well

I used the same pans to do the floor in my xj. Took a whole lot of persuading to get them to sit right on the rails. Be careful with that foam behind the pedals too. It caught fire real quick while I was cutting out the driver's side.

One of my favorite varieties of incense to burn when I'm becoming one with my vehicle has got to be automotive paint. After 20 minutes or so the universe guides me out of the garage and into the downward dog position in the driveway to let me cough up all my bad chockras.

Easiest way of dealing with spot welds. Air hammer with chisel attachment, just separate the sandwiched pieces a bit away from the weld, put your chisel in there and go to work. Prices vary depending on the brand and quality, but you can find some for as low as $50.

I replaced front to back floor pans on my 91 Cherokee. It sucked balls. But it was fun. BleepinJeep...Matt you should look into using Chassis Saver to prevent rust and then use Monstaliner to bed line the inside. The stuff is amazing. It comes from a company called Magnet Paints.

I put a 1x6 on the new floor pan, set a small floor jack on the 1x6, then stick a 2x4 between the roof and the jack to seat it against the frame. Doesn't take much pressure to do it.

When I replaced the floor pans in my cherokee I had the same problem where my pans didn’t touch the unibody frame. I made the same relief cuts but also made a u out of scrap and it went around the frame rail and I tacked the ends to the pan and drove a wedge between the u and the frame rail pulling the pan firmly down to the rail. I tacked the pan to the rail and broke the tacks holding the fit up u and repositioned it wherever it needed to be pulled down. Good luck. It’s time consuming and it’s a dirty nasty job.

The cherokee doesn't have the top piece of the unibody. When I replaced mine with 14g I was able to go over the bottom piece of the unibody structure and never had the top piece. If your plating the lower unibody than the floors by themselves will be sufficient.

Ive heard welding the seems to unibody cars / trucks make them much stiffer. Any input on the subject? Could it help you gain some stiffness?

BleepinJeep the unibody is spot welded, but I was referring to the sides where you can see the layers. So welding the floorpan to interior and underbody frame supports. Heard of people doing it for a little more rigidity, not Sure if it's worth it for you since you're going to cage it anyways. Just a thought.

I'd cut all that floor out , weld new body mounts and bolt it all on other jeep , welder and torch work 2 weekends worth of work

The floor pans I bought for my xj came with a channel for those unibody support rails, I realize its way too late for you but I found mine on Cherokeeforum.com and some guy was making them in his garage I can’t remember his username though

BleepinJeep I'm no expert but maybe some 1x tube bracing inside the cab to keep it square while you cut some of the rotten structure out

That cabs built on to the unibody, doesn't have to rely on it's own structure to hold it together like a cab on chassis. Should be ok without any bracing I would think.

From what I see those replacement floor pans are crap! I would get Two sheets of Diamond Plate Steel and make my own tunnel and floor forthe entire cab. : - )

I have a Question to ANYONE who can give me any kind of answer, I am at a loss. I have a 96 Cherokee, it seems to idle just fine. But when I get on the Highway, ANY hills man does it loose power, It did not seem so BAD when I first got it back on the road, "a year ago" but now.. DAMN I can not figure this out! ANYONE?? Please let me know..

Not kidding, just today I solved this problem on my 96 ZJ. It would go around town ok but would not get up to speed on the highway, and revving past 3k made it lose power and I'd actually decelerate. On a whim I began whacking the cat with a hammer and watched chunks blow right out of it (there's no muffler on it at the moment). The sound came back and so did my power.

Thanks for the reply, well it does not have a cat on it, however maybe the muffler we put on has some problems. I never thought about that! Thanks!

Thanks, it doe not have a cat but maybe there is a problem with the muffler, its not a stock one but maybe just maybe it has something clogging it. I will take it off and check it, thanks!
