In the fourth part of our Rancor costume build, Frank Ippolito walks us through the mold and casting process of the large Rancor head sculpt. We discuss ways to add texture and "skin" to the foam suit, and start painting the creature just one week before Comic-Con! I wish my late brother was alive to see this. He didn't have the internet and when he'd visit he would ask me to find things about movie FX. I could never find anything that was much good and he therefore thought the internet wasn't much use!

You guys must have some amazing ventilation. I can only imagine doing all that foam and glue work indoors without really good ventilation would be murder. Great job as usual.

I really love frank.... Hes a great artist does amazing work... and hes big and cuddly too :D In all honesty though, i really really wish i had the money to do projects like this. Or other prosphetics, I miss being arty like this...

I'm astounded that you were able to get anything out intact as it looks to me that you have undercuts etc. My experience is from RC aircraft moulding so different materials must make the difference along with your incredible skill. Obviously you know what you are doing! Great job.

+Whitpusmc When you mould fibreglass you have to watch out for undercuts because the material will fully harden and lock itself in the undercut. The latex material used here will just fold over or compress and clear the undercut just fine, so it's much easier to get it out of the mould.

+ Frank Ippolito, great build! Try hair cutting scissors for trimming the latex seams next time. They are super sharp, but make a fine cut.

There is no discussion or footage of how the head was attached to the gimbal. Is there any chance you could talk about that challenge and how you handled it?

Hi Frank I was wondering which epoxies you used for the mold? I am having trouble doing complex mould making with epoxy and fiberglass.

should have gotten the nuts that you can embed into the shell would make it a lot quicker to bolt together

+Kenneth Donnelly Cant say for model shops but any plastic injection molding factory involves removing flash and inspecting parts for bad flow and pits.

Maybe they thought, that the two wings of the nut would add two pressure points to the mold that way, instead of just one pressure point if they had installed the wingnut in its intended orientation. Or they were just sloppy and thoughtless. _

+bramverbeek2 This way the wingnut can act as a kind of locker (similar to lock washers), so you don't have to hold it to fasten the bolt

Yeah, I would have thought they could coat each separate half fully, up to really near the seam, then join the halves and just have that seam area left then to coat, which would seem easier for access.

Why not paint the latex with more latex? You can get a billion shades from home improvement stores or get custom paints matched by computer.

+Whitpusmc Weight, extra latex over the entire suit makes it heavier, making it harder for the puppeteer to use and means less time performing. If it was for a movie or a more controlled environment there would be less of an issue. Also helps seal the skin making the suit more durable and last longer before it degrade.

The arms of the final product ... just kind of flop about. Sucks there wasn't a better way to articulate them and avoid having them drag when walking distances.

Yeah, use some kind of counterbalancing inside the suit maybe, like a SteadiCam mount? But they had to get it all made really fast, there is that.. Plus needed to keep weight down for the operator.
