Kudos, Andy. Only a very patient engineer/machinist type could torture himself like that. I have three XSs, one of which has the 2nd gear issue. Former machinist myself when I was younger. With the advent of CNC controls, I hung for a while but got bored writing programs and punching buttons. Retired as an electrician. I was a personal friend of Bob Jones, Merriam Cycles in Kansas. I think I can say with certainty he developed the washer-swap fix years ago before he passed away in 2008. A huge regret that I didn't visit him and watch his genius at work. Unfortunately, I'm in Maryland, and I had to work myself. Watched the Basket Case progress during the Pandemic Years, and you continue to be quite the mentor. Thank you...Paul

Fiddly ol job. But got there eventually. Was thinking about mabe laying the bike on its side or upside down myself. Just to make it mabe easier to drop the gear cluster in. But all done. Propper job.

I had to watch the 'washer swap' on your XS and another persons video to confirm that it's the same washer just relocated to under the gear. So now not having a washer where it originally was has no consequence in normal operation? And in the maroon bikes particular case, this small difference did not give you enough wiggle room to mesh all the gears correctly on installation hence the sacrifice of your treasured parts.

Andy, I got an xs1100 1979 engine up side down on the bench. I did the washer swap, the clearances between gears changed and I could not get the set of gears installed. Until I find another way, believe in some engines is really impossible to do the washer swap.

I would get the engagement tabs undercut on my bikes. That way they would not slip out anymore. Some bikes are bad for it if your rough on the gear changes and round them out.
