I’m watching an artist here, not a fabricator. What a joy it is to witness someone handcrafting replacement panels that blend in perfectly with the surrounding structure. This is a dying breed of craftsman so let’s appreciate what we’re seeing here.

We used to own a car with maybe half the rust in its key parts, but one final bump sent it into a dramatic slump - so bad the rear door wouldn't open. Wedged in the frame, the door itself ended up keeping the whole car from collapsing! I would never have guessed how extensive the damage to Colin's car was before you removed all the external panels and laid it bare. I'm surprised he hadn't met his own last bump in that thing!

Hello from Canada I recently found your channel . Great content and it’s great to see a family business that’s having fun. I recently acquired a Mazda 5 from my son ( that’s what parents do buy their kids car at above market value). Anyway it has the Mazda cancer rear wheel wells. So I purchased the replacement panels and took it to my local body shops for estimate and repair. To my surprise all three do not want to do the job. In fact one took me it’s about 9 hours work minor rust . However they can make four times the profit on insurance jobs so it’s not a profitable for them. It’s not a craft in Canada that’s why the wreckers are full of late model car here in Canada.

In terms of metal thickness, it's not that critical to match thickness exactly. The thickness is going to vary across any panel because of how stamped panels work. As a panel is stamped it will stretch depending on how far the part is deflected so you'll have 1mm in some areas 1.2 and 1.4 in others. As long as you are not heavily off it is not going to impact the total car integrity. In fact in many cases doing full welds around a section, and even in the middle of a panel, will end up with that area being stronger than the factory (which usually just uses folds and spot welds to attach things) and the welds are going to generally be slightly thicker. Also unibody cars have much less dependance on any one area, the total panel distributed the forces. In body on frame cars this is very different, making changes to the frame can have very large impacts to a car's structural integrity.

May I recommend getting a Dremel for parts like at 15:30 there is an attachment that pretty much gives you a 3" long grinder, it's just a bit bigger than a dentists drill. The discs for it are only about an inch and you burn through them like a pack of hobnobs at break time. But it is a really invaluable tool that can't really be replaced with an air tool that has a chunky hose on it or a somewhat unwieldy saw
