This is part 2 of experimenting with polyurethane foam (PU foam/expanding foam) to make a DIY hat block. Whilst I would always recommend buying a wooden hat block directly from a hat block maker, not everyone has the money to afford this when just starting out. There’s also a little bit about blocking straw.

→ Tools & Materials 1 ←
- small tub of water
- wood filler
- a selection of spatulas for the wood filler (I’m using some old plastic cards)
- face mask (because of the sanding)
- sanding block
- P80 sand paper
- old rag cloth
- measuring tape
- pencil and or sharpie marker
- clingfilm
→ Tools & Materials 2←
- headsize collar (I don’t have one, so I’m using a crown block)
- clingfilm
- Masking tape
- straw brim for blocking
- blocking string
- blocking pins
- large rubber band
- thimbles
- steamer
- non-toxic straw stiffener (I’m using Poly Vinyl Acetate (PVA) diluted 1 to 4 with water)
- paint brush
- Hair dryer (if you are impatient like me)
- Baking paper
- Iron

Your explanation and clarity about the job in hand is excellent have a lot of experience of using this foam The gas given off is extremely flammable. This is the only hazard You have not mentioned

Hi, just a comment for the Mighty Algorithm. I'm still loving the hat. I wish I could find a very inexpensive block like the brim block as I have nothing to start from. Is that the hat sometimes called a Dior or maybe Chanel hat? One of the large houses but my memory deceives me. Made famous by Audrey Hepburn? Anyway, i would totally wear it against the sun. A very short bio, because you'll find me making comments for the Algorithm. I'm a European 50+ and have been a closet hat-o-maniac/hat enthusiast since I can remember. I have a very small head (53 cm, and no I'm not kidding) so just buying one has been impossible as I can spin them around my head. I'm slowly coming out of the closet and preparing to build my own now so I'm happy to find you on KZfaq. I've subscribed and will be the one with all the silly questions. Yours, Ann

Hi Ann, I'm loving your push to promote me to the Mighty Algorithm! And thank you! Yes, sometimes it is called a Dior hat - but the generic name for this shape is a "mushroom". You may be thinking of the hat Audrey Hepburn wore in "Breakfast at Tiffany's" I know the dress in that scene was made by Givenchy, but I'm not sure who made the hat. As for where you can find blocks like this - look out for big wooden bowls in IKEA or even on EBAY. You can also rent blocks from milliners and make a copy for yourself using my method. I would describe the size I made/am wearing "medium". You are in very good company with your small head! Mine is a 54cm - we should start a small head's club. Keep the questions coming - I love replying!

Hello! It is a little time consuming and complicated! If you've seen the part 1 video on this, I do mention trying this with a pre-mixed PU foam - perhaps this would be easier for you?

Can you block felt on a foam hat block? What are the pros and cons?

Hello Rf Ck, yes absolutely! You can block anything on a foam block, just like on a wooden one. The pros of the foam block itself are that you can make it yourself and it is cheaper than a wooden one. The cons are that it is very lightweight which can make it difficult to block on, and also, it will fall apart rather quickly with continual use. My recommendation is always to use a wooden block if you can afford it. But if you are new to millinery and want a cheaper way to make only a few hats, try the DIY foam block.
