Mig welded Handrail Welding Project video. This is my DIY steel Mig welded Handrail I fabricated for a customer.
In this video I show how i design, draw, fabricate and weld hand railing for stairs and patios.
I fabricated this out of 0.95 wall thickness steel square tubing, 4"x 1/4" flat bar steel, 1-1/2"x 3/16" flat bar steel, and 2"x 3/16" flat bar steel.
I show how i design a template and how i use that template to fabricate the finished railing.

5th Street Fab I hate to break it to you like this I know you believe your welds are pretty but they really are not very good I see a lot of undercut poor penetration and cold rolls. Practice your welding skills before someone falls and sues you

I use 2x2 .083 wall tube for my posts. When I have any modular rails that need to bolt together, I punch the bolts holes into the tube. It takes a few good wacks. I use 3/8”x24 button head bolts. I have a long tapered drift punch that is sharpened to a point and turned down on the lathe to mach the required hole size for the tap. Then you just punch it though and it extrudes the metal in so you have as many threads as a nut would have. It’s really fast and holds good. Great video.

Very nice. I always take very precise measurements of the stair cases and then recreate it with a pencil on my shop floor then I can lay it right over it.

Great job on the fence/handrails! I like how you made them. Keep the videos coming. Maybe could you explain the best process for MIG welding two different thicknesses of material so you don’t blow holes in the thinner piece of material ie settings and any tips tricks for doing so. Nice work lot and lots of parts do you ever figure up how many feet of weld you have in a project like that and have you ever left a pin hole on mistake or maybe forgot a weld and then the tubing will somehow get moisture inside and swell up on one end sometimes I will drill a small hole on the low end to let moisture out

Maynard 59 I've never figured the amount of weld I just say to myself ok that joint is 4 welds a total of 5 minutes to weld that out and add it to the total. I usually leave a hole at the bottom but they didn't want to see any rust running off the concrete patio so I didn't. On most things I leave holes at every junction.

How do you find the pitch of the stairs? The company I work for sometimes brings me the wrong angle and I have to tweak the piece and re-weld. So how can you find the right pitch everytime? New to the channel love it! Subscribed!!

It's a cheap bandsaw from harbor freight. Im gonna buy a dry cut saw soon. This bandsaw takes too long to cut and breaks blades constantly.

Steph Curry thanks and right on! Some people have a basic type of railing they do and figure out a footage length cost. If you're doing something custom I'll count how many cuts, welds, grinds and also how many pieces I'm gonna be assembling. Then I'll add up the number of welds and find out the inches of weld and have a set amount to charge per inch. Like 50 cents or a dollar. It can change on the type of material or type of welding. Then cuts I'll charge a dollar or 2 per cut. Assembly about a dollar per piece or more if you'll need a complicated fixture. And grinding I charge at least 1 dollar per inch of grinding. Should charge more I hate it! Haha add all that up and that's my approximate labor. Then I buy 10-15% more material than I need. Because you always end up using it. And charge a 15-20% mark up on material. That's about it! Hopefully it helps

Andrew Pietila it's just harbor freight 64-1/2" band saw They're cheap. Take forever to cut and difficult to get dailed in but they work

Bo Haggin Dont bother. No point at all, just more chances for cold laps, lack of penetration and other problems. Clean smooth steady travelspeed keeping the wire right in the front 1/4 of the puddle. Want a bigger weld?, turn voltage and wirespeed up, or multipass it. Much stronger, much neater, less overall heat input therefore less distortion.

Ken F you're absolutely right that's how I did all the none fillets, but this way keeps me from having to grind down welds and the customers like it better. And for a handrail it'll be fine.

What I don't understand is this: you tack the whole thing together, and then you only seem to lay it flat on your table without any (or not many) clamps (from 4:05 in the video). That thing will warp on you in all sorts of directions wouldn't it? It may skew the whole assembly making your first flat weld in a certain direction, and the butt joint halfway on the long tube will bend the long tube? Also there is a high risk of the assembly not staying flat when you weld out one side first? Do you calculate these warps when you draw it? Or do you magically counteract the warp during welding? I ask because even when I (TIG) weld with things perfectly clamped up on a certiflat (siegmund in my case) table....once you let it cool down and take it out the 'mold' it has a friction fit against the walls of the clamped barriers and springs into another form. I once tried to make perfect steel squares....it's impossible as even with 4 inch stock, completely clamped up and welded solid, adding another pass on one side outward will bend the angle too far open, and welding inward will make it below 90 degrees when you loosen the clamps after cooling for even hours. Your metal doesn't seem to do the same? :)

With something like this the warpage is pretty minor. The only part that really pulls is the 90 degree turn in the handrail. So on that I tack it up out of square and the welding pulls it in. But everything else is boxed in so it opposes the other welds and I just sequence the welds so that I weld the ones that are least likely to pull. Like the outside corners and always weld the fillets last. But anything you weld is gonna shrink. So on some things I'll add a 1/16" to have some fudge factor. I have quite a few videos showing how I combat distortion.

Didn’t really learn anything from this particular video.. I’m struggling at work a bit with reading the complicated blueprints finding out your rise/run/diagonal/ and pitch . If you could make a video on that it would be greatly appreciated.. especially when the diagonal isn’t given as well.

Jim Collins I'd say 80 hours for everything so far I still need to install it too. It's a little over 50 feet of handrail. Cutting took probably more then half of the hours.

+HusseHeiza they stayed pretty straight. Once it's tacked up the welds oppose the others so it stays square.

dhb 57 professionals don't need cardboard templates or draw on tables,plus we use GTAW welding stronger and less clean up time. Rule number one time is money
