Hi Tristan, I am almost done making this costume just in time for Halloween. I started this whole project back in January. For the inset thigh pads I just glued two peaces of foam together, but cut the top piece before gluing. Looks sharp.

Great templates and very explicative video. But instead of gluing the lower legs parts on the back, and then open them up and add a zipper or Velcro, I'm thinking to use the Velcro straight away, or use some elastic ribbon half inch wide, on top, middle and bottom. Any advice?

It depends on how much you bought. Part 1 and 2 use about the same amount of foam.

I live in Canada so I get my foam from True North Cosplay. In the United States there's a lot of good suppliers like TNT Cosplay Supplies and Blick Art Materials.

A good quality craft knife, with extra blades and a blade sharpener is really all you need to get the cleanest cuts. :)

Hello i`m currently thinking about buying your templates and building my own armor… do you know the approximate amount of foam needed for a full mandalorian armor and helmet?

Hi, I'm not sure exactly, but with a 3x1 meter sheet of 8mm foam, and a 1x1 meter sheet of every other thicknesses specified on the templates, you should have more than enough.

The right leg piece is a bit too small - how would you recommend sizing it for someone with thicker legs?

If it's long enough but too skinny, just add a strip of foam lenghtwise at the back to make it wider. If it's also too short, I would recommend scaling up the template and printing a new one that would fit your height.

This is a fantastic tutorial! It's been so easy to follow for a beginner. However I'm having trouble with the left leg piece... when I glue the 2mm foam piece (the one attached to the wrap with the pocket) together it has a huge gape that I'm not sure how to fix. I think I am a bit confused about the instruction "the width at the bottom edge of the piece needs to be the same measurement as the circumference of the lower leather wrap" How do I achieve that?

You need to take a soft measuring taping and put it around the lower leather wrap. The circumference of that should be the same as the width of the lower edge of the 2mm leather wrap that gets attached to it.

Hi are you able to use super glue/ gorilla glue instead of contact cement?

You can use super glue for small details on foam or hot glue for bigger pieces but I would not recommend using the original gorilla glue.

I printed the templates but how do you modify the templates to size appropriately?

Most of the scaling happens before printing, in Adobe acrobat Reader. You can modify the scale of the template there. Once the templates are printed at the right scale, cut them out and make sure each piece fits you properly. If some don't fit, you can add or remove material until they do.

The 2 lower leg pieces have zippers. I'm not sure what part you are talking about in the second half of your question.

The pattern for the right thigh armour says to make the border 2mm and the only 4mm marked piece is the long center vertical strip. In your video you say it's a 4mm border and to sand the corners. Is the border supposed to be 4mm on the pattern?

how thick does the foam have to be to make armor?

Most pieces are 8mm foam, but you can also use 6mm foam

If you plan on making a full set of armor I would recommend getting at least a cheap 20$ one from Amazon as it will make the process much easier. If you don't want to get one, you could use low grit sandpaper to round off the edges of the foam and remove most of the texture with heat sealing. This won't give you a very clean result and it's a slower process.

How do you usually transfer the patterns onto foam? Also is there a way to print only the files I want? I did purchase them from you.

Thanks for your purchase! You can print out all the files at the desired scale, and cut out the template pieces. Then simply trace around them on a piece of foam.

Right. I’m wondering how YOU transfer to foam. I know how one can do it or a person can do it. I’m wonder how you do it. Also I’m wondering if there is a way to print out parts of a file not all of the file. Ie just the thigh piece and not the hip plates.

I do it as I explained it in the last comment. And unfortunately, I don't know of a way to only print a part of the document.

@@joeespinosa2030 print at Staples, its cheap. Cut out and trace with a copper, black, or silver Sharpie. A simple Bic office pen works well for me on the light colored HD foam too.

He said he used a sharpie paint pen in one video. That's the white you're seeing on the black foam I believe. You can use tape or small pins to hold the pattern in place and a ruler for the straight lines

@@legostarwars4024 get the DAP Weldwood Contact cement from Lowes or Ace Hardware, they have smaller cans. You can use super glue for tiny detail pieces but contact cement will keep your armor together, I have had MANY costume failures in my early days of building before I used Contact Cement. Use a wedge piece of scrap foam as a squeegee and spread thin layers of the CC on what you want to glue, wait until its 90% dry then press FIRMLY together. Don't over use the glue or it wont set, thin layers are best. Remember with CC, if its wet, it wont set. I hope this long winded post helps

I ordered a big roll with multiple thicknesses of foam for around 100$. Not much considering 3d printing it would probably cost more than 500$. :)
