In this DIY video we show you how to easily remove a bolt from a Harley Davidson primary cover where the head has been stripped out. These primary cover bolts are a torx drive T-27 and can easily be over tightened and the heat tends to weld them in a bit. We have an easy fix for you, so take a breath and relax.
These Harley primary cover bolts get removed each time you do an oil change, so that you can fill the primary drive back up with oil. Just did this on my 18 Ultra and can absolutely state that if those bolts are welded like to the primary that bolt extractor method is not going to work, you just can't get enough depth to grab, what worked for me was using a Dremel tool with a metal cutting blade to create a flat blade screwdriver slot then an impact driver. I'll be using anti seize on the new bolts as well as hex head!

Great lesson for rookie mechanics. More advanced tip...invest in a set of left handed drill bits. These bolts are a little small for this to work but I've actually had damaged bolts turn themselves out while drilling the pilot hole for the extractor with a left handed drill!

Yeah! The left handed drill bit (3/16ths), and grinding flat the "pointy" end of the (for lack of a better way to explain it) the "4 cornered square" extractor (made specifically more for brass fittings, then screw type) for, made short work of those stripped out torx bolts! In hind sight however, I'm pretty certain my right handed bit was dull! Gauging the way the "new" bit was cutting! LOL! I replaced 'em with chrome "allen head" bolts (1/4" x 20 x 3/4") and 1/4" zinc lock washers bought at Mernards. 1 stop shopping!

Ryan, this video is a great. I looked for this video after having issues removing my primary. I didnt strip the torx bolts, but did damage two bits. I stopped and did some research. I ended up getting two manual impact drivers {the kind you hit with a hammer). I thought I would share what worked for me. Cheap Harbor Freight Impact Screwdriver and Harbor Freight Icon Torx Socket with a 1/2 to 3/8 socket adapter. I had to pound the crap out of it with a hammer, but they all came out without damage. I did buy the extractors you recommended as a backup plan. Thanks for sharing your knowledge.

All five of my screws were stripped. This technique was helpful for one of the screws - Extractor No. 3. I broke two more extractor tools in two of the screws. Big bummer, because these are very hard to deal with once broken off. Dealer must have used lock tight or silicone. I wound up using a torch to get things warm, not red hot, and used a hand impact driver to get the last two out. Thanks for all you do.

Most hardware stores sell the " EZ OUTS" or screw extractors whatever you want to call them. If you dont want to buy a set with different sizes try to find one slightly smaller than the bolt you're extracting.

The last person to touch my primary was a harley mechanic (was actually free for me due to another issue they screwed up and wanted to make it up to me) and when I went to change the primary oil this time I stripped the first two bolts I tried taking out! Tried extracting them using your method, and had to use so much force turning the extractor it too broke off in the stripped bolt!!!! Anyway, I went to try and take off the other torx screws and finally got one loose after using a ton of effort, probably a good 20-30+ ft lbs of pressure, and before anyone asks - yes ft lbs, not in. lbs... It was locked in there unbelievably tight. What sucks is, I asked the dealership for advice and they want to sell me an entire new primary chain case cover, along with a new derby cover. Worst part about it is I'm at the end of my rope, with the busted screw extractor in the stripped bolt, I'm unsure how to proceed. I think my last shot of hope is removing the entire chaincase cover and seeing if I can get a better angle or possibly work it out from the inside (not sure if this is even possible as I've never seen the inside of the primary chain case!) Thanks for the video though, I think it would have worked if mine were not torqued as tight because I had the extractor in there nice and snug but it simply wouldn't turn without excessive force to the point it broke :(

rather than buying a whole new housing from the dealership, you might find a local machine shop that could install a set of steel heli-coil inserts to match the original screw size. I think the housing is aluminum, which explains why these holes strip out so easily.

I went a different route already and bought a cheap $75 chain case cover from eBay, sanded it down and painted it black ( I think it's called engine enamel). Anyway, it looks okay, I bought a new derby cover too so all in all with paint and everything it was about $150 or so to have it replaced. And it doesn't even look amazing, it was my first time ever spray painting chrome and while it looks okay its clearly not professionally done. Of course I still have the old chain case which I may take to a machine shop like you said for the hell of it and that way I have a back up. Anyway, to anyone it concerns I highly suggest not trying too hard with these and if you think you're gonna strip it at all just take it in and have the dealership do the oil change. While it is a ripoff, it prolly won't cost you $150 plus oil/filter to do the change!

Stupid place for torx head bolts. After dealing with two stripped heads, I replaced them with stainless allen head cap screws. No more problems. Harley knows this is a common pain in the ass but they don't improve the design.

The wrench required is a 27 torx, not a 25. Ask me how I know.

And what's bad is the chrome screws are in-store only, so I'm changing all mine to black heads with chrome cover. I'm not driving an hour just to get screws There is a screw extractor named speed out, I have this, it hasn't worked yet.....it won't drill into the screw. At work, which I borrowed, we have the type used in video I'm going to buy a set of these $13.55 on Amazon, and a harbor freight set that has left handed drill bits $10 ....... You might unscrew it while drilling I'm down for a few days, good thing I got more than one bike......next time in Lexington I might buy a set of the chrome heads..... I did actually consider putting in thumb screws

These bolts are super tricky. Mine is a new 2019 fatboy 107. Just doing the 1k myself. All is good until trying to cover this up. I set torque spec according to the service manual and it’s toward the lower spec setting. 90 inch pound. Guess what, didn’t even get to that torque the head of the bolt snapped. Got that out and went to H-D dealer bought 10 new bolts just to be safe. Second one still didn’t reach torque and I can just feel it lost grip. Now I am afraid even use a torque wrench. I just feel that they are tight and stop. Not sure if that thing is gonna to stay on LoL.

So the dealership put what looks like blue lock tight on my bolts I got one out but I have striped two bits trying to break the other one any suggestion / the bolts are not striped yet

the bit dosent go far enough into the bolt to not strip . torx are bad for this . want this not to happen ever again go to a hardware store and get allen head cap screws like the rest of the bolts on the primary

My bolts are not stripped but seized. I tried a hammer style torque driver and all its doing is twisting the impact rated torx bit. Any advice on this?

the bolt does have play and I can take off the bolt so I'm thinking he stripped the inside thread of the housing case not the bolt itself. thank you for vids ,videos are always great

+Harley Leija Harley if that is the case you are probably going to have to drill drain the primary fluid, then pull out that bolt. Then you can re-thread the casing. If you don't feel comfortable doing so then take the entire primary cover off and take it to a machine shop. They should be able to do that. Worse case scenario, you might have to buy a new primary case. Rick from LAB.

I have three that I cannot remove. The heads are totally gone. I’ve tried drilling, but still can’t get out. Is there any way to cut the heads off with a hack saw?

Had a related problem with one screw after checking fluid level... but then I questioned why hasn't HD designed in a proper dipstick, or fluid check port? Who in their design-engineering team thinks it's normal/acceptable to remove a cover and gasket to simply check the fluid level? And HD recommends replacing the gasket too... What century are they living in?

I had three of mine that would not come out with the T 27. I took my manual hammer tool, put the T 27 bit on it, took my hammer, tapped on the tool while turning and all of them came out with not much effort.

would you recommend this method for extracting a rounded breather bolt? my problem is the air filter mounting plate on a Harley Breakout, which I am changing for a Screamin Eagle heavy breather. Whilst attempting to remove the two mounting/breather bolts one of these has a hexagonal nut area that has become rounded so that the socket slips off of it, I am tempted to use the breather hole and this tool but am obviously aware that fragments could travel through to the crankcase area. What would you suggest for this particular bolt? Thanks for your help, Mike in the UK.

+Barbara Palmer Depends Mike. Breather bolts are sometimes different from kit to kit. So I will be generic with this, they are normally hollow so it would be tough to drill in for fear of tearing it apart, but it could work. You may not need to drill at all. Get a easy out that is a little to big for the hole and work it into it. Then you can try backing it out like we do here with a crescent wrench, or even wrench. I've had luck on other bolts taking a chisel and creating grab areas and then putting a vice grip on it. Rick from LAB.

I cant get out those stupid torx screws off my cover. I think I started to strip them out. Is there a regular hex bolt replacement? Stupid place for small torx bolts.

yah, many go to the hardware store and replace them with hex bolts. Easy. Just get stainless ones.

He said he took the T27 bit and he said it was so torqued that it broke the tip of the bit! How would you go about getting this over torqued bolt out? I checked the others and they were way tight to beyond normal torque tight

You'd have to use the same procedure and it may work. Otherwise, you'll have to drill it out and re-tap it. Wish it were easier than that.

No brand. Hardware stores have them many times in drawers or buckets w/ different sizes.

I’m trying to do some work on my new 2021 Streetbob. I can’t get these fucking torx screws out for the life of me. Bolts aren’t stripped, idk what to do. Might have to give up and take it to a Harley shop just to do the work for me

Gasket isn't seated right likely. Take the cover back off and make sure it's all seated right. Torque bolts to proper specs...... Ride safe & Ride Often! I’m struggling with one screw badly stripped. I’m trying to drill a whole in the middle but it’s not going anywhere. Drill bit spinning in the same spot. Any tips would be greatly appreciated.
