If the smith makes the pickets from hot rolled steel, they may be 10 thou over .625" and may not even be square. I probably didn't watch close enough, but isn't the pattern supposed to be oversize to allow for shrinkage when the piece cools? (I'm certainly no expert of this, but I have beat on iron some and had a few castings made.)

I notice that your mold is jumping around a lot as you tamp down the sand. Maybe your sand is not compressing enough ( sort of like trying to cut sheet metal with a sawzall, it will just vibrate around unless you clamp it to a solid surface) Maybe try a really solid place to set your mold when tamping.

Would you be willing to show the difference in a well made casting like you do and a poor quality casting? I see you taking great care in how you prepare the sand and mold. I was wondering what it would look like if you didn't do those things

Casting is really really really easy... All you have to do is ask Windy Hill Foundry to do the job.

A Silicone mold is easy to make. Then add wax. Lost wax forming is what I would try first.

Back in the day when they originally cast those they were probably a mass produced item. How would they have done those in volume? I can’t believe they would have gone through all of that fooling around. Is there someone that could make a pattern for you that is more friendly to the caster? Nice work.

this is a fight, very interesting. Don't you need to use some sort of shrink ruler on the pattern to get the proper 5/8 final size? Over the years I have examined a lot of "antique" iron castings, and they are far from perfect. Very common to see voids and missing features. Some of the castings using the shell technique are quite impressive but Shell casting is not common, simple, easy, or inexpensive. I'm impressed you can cast these parts with iron and sand, well done!

To bad y'all ain't got no flask/mold fixing room thats environmentally controlled. I come from them parts and having a space with a stable 72F/50% humidity environment would reduce the times when its "Ooops, sweat got into it", and the sand would act a bit more consistent molding it up. But if you did that, you would need an tracked hoist to deal with moving the molds to the pour room.

I wondered about the alignment of the holes. I had wondered if a piece of 1/2" square material (steel or wood) with 36 grit adhesive backed paper on 2-3-4 sides wouldnt act as a long file/sanding rod that you could just chuck the parts in a vise and run the rod in the holes til' your 5/8 rod passed clear through. Likely same as the 5/8 rod, that material not on-hand. Or a long 1/2" square file to clean out the holes. Painstaking work none the less.

Instead of smoothing out the original it would be easier to sand blast them and then coat them with Bondo. When the easier to sand Bondo is smooth. The oversize for shrinkage is built in, and a good sand release surface is established.

Any reason you didn't just grind off the rosettes and separate the two halves? Seems like the original pattern was connected with a the welded or forged rosettes? When you mentioned they needed some and you were casting extra, it seemed like part of an easier solution.

You can use the broken core to make 2 short ones.
