To celebrate my 200th video, I've put together this build-along on making a 100 pound crossbow and bolts. The build was quite long and took 3 days to film, but here it is! There are 13 parts, so sit back with some popcorn relax.
The crossbow has a 100 pound prod, a PVC stirrup, a captive bolt rest and a simple lever trigger. For extra stability, the bolt nocks directly on the string to eliminate the need for a retention clip and to reduce side-to-side bolt movement.

The heating trough is made of a non-conductive base like cardboard or wood shaped like a gutter or round tube, covered in a reflective material like aluminum foil or flashing.

TY so much Nick, yes the channels run down the length of the pipe, end to end. My subsequent attempts confirm your theory: i was not heating enough! I am using 1&1/2" sch 40, & it is just SO easy to under estimate how much heat it needs to get pliable! What i have ended up doing is laying one heat gun in the rain gutter to blow down the shaft, & use a second heat gun to heat the exterior. I produced a near perfect prod limb this way just a few minutes ago, its mate is in the jig right now :P

Most hair dryers won't get hot enough to heat the pipe. Most hair dryers get around 150 degrees F or so. I use the heat gun at a 1,000 degree F setting. You can modify the dryer, but most times you'll ruin the dryer at the temps needed. A stovetop or indirect heating with a torch or fire would be a better choice.

The pipe heats up a little faster if you put some tape over the ends. helps keep the heat in and will shorten the time you have to hold that heat gun! Great job btw!

Yes, the actual jig only needs to be as long as the limb you are working with. I just use longer jigs and work with the overhand so that I only need a few jigs for many different bows.

Do the channels run along the length of the pipe, sort of like valleys running from end to end? If that's it, you're either not heating it enough or using too much pressure too quickly. It's possible you're not heating it evenly and only some areas are soft while other sections stay "round" and create the channels. Usually the larger the pipe, the harder it is to get an even heat.

The prod shouldn't be round in the center, but more on the flat side. It looks like a sharp bend, but really that's just where the two taper angles meet. When you flatten the prod with a short spacer like this one, that's how it ends up.

Actually, when flattening a 1 1/4" PVC pipe, the resulting flattened pipe will be about 2 3/8" wide (about 6cm). The jig spacers will have to be about 3/4" wide at the most if using a 2x4 as the jig board, so that the flattened pipe will fit between the spacers. Before I made my flattening jig, I cut a 2 inch piece of the PVC and flattened it and used it between the spacers when gluing them to the board so that I was assured of a good fit. I used a board from a pallet that was 4.5 inches wide.

There are two spacer blocks that end up at the center of the bow to start the taper. You can see it at 0:50

because then it's designated for one specific length. Having it loose allows flexibility for making other sized bows. Unless the blocks at the other end were moveable. You'd also want to be sure the end with the hinge was tight enough for a good flattening.

hey nick, i have made the prod three different times and each time when i try to string it, it buckles. i was also wondering if you could go more in depth on where you flatten it and how you strung it yourself.

I have an idea. Search for Item #: 222125 on the lowes website to see the fiberglass rods. Buy two of those. Put them in the pvc pipe before you flatten it, so that the fiberglass rods end up inside the sides of the flattened pipe. You will not be able to recurve the entire end of the bow itself. But when you cut the notches, curve that center piece back (forward) a bit so it retains the string. This will add strength. It will also add safety for those in colder climes where the pvc might break.

Very nice series as always. At 2:42 is that a pvc knife on the ground? I was thinking of experimenting with sharpening pvc. I don't think it will hold an edge for a long time but in an emergency may work. I was also thinking pvc broadheads.

Firstly I'd like to compliment you on this tutorial , secondly I'd like to say thankyou for the inspiration , this is a project I've wanted to have a go at for a while now , after seeing you build this bow , and realising most of the materials needed are already in my workshop , all I have to do is find an archery supply store to buy some nocks, tips, and fletching tape for the bolts. One question (please don't laugh) I have chickens ... could I use their feathers to fletch the bolts (they're black hens... I reckon black fletching would look pretty cool) or would they be too soft ? the fletching you used looked much thicker than a feather, thanks for the great videos Phil

hey nick when it comes to pvc archery u r the best dude i've ever seen just one simple question, are pvc pipes good for hunting, because i heard that only 40 lbs is good to take down a good size deer, however others say that pvc pipes power is not enough although it's draw weight can reach to 100 lbs, how come ?

BackyardBowyer with the heating trough i had an idea that i think would make it more efficient so since the foil reflects heat if you made a cover for the trough and had a series of holes along the outside and have the inside of the cover lined with foil i you could trap more heat and it would heat the pvc much faster i think it would also spread the heat more evenly along the distance of the pvc and make the bow making time shorter.

Nick, here is a very practical question about heating the pipe. I am making a prod very similar to yours, except in 2 parts so i can angle it easier on the tiller. However, my prods keep "collapsing" into channels along its length, & doesn't look nice & even like yours, & i'm even using a form fitted jig i built for the task! My suspicion is that this is related to temperature, but i don't know if i am over heating or under heating. Any insight your experience offers here? :P

Hey Nick, I am planning to make a crossbow similar to yours. I'd like for it to have a little over 100# draw weight, say 125#. What would you recommend that I do to get the extra weight? I'd like to keep the 16" draw.

I too am having problems getting the prod to bend without kinking. Been thru two so far. My prods have been tapered per your instructions. I use two ratchet straps, one on either end with a flattened piece of pipe against the belly while tightened down in a vise. I tighten the straps evenly together in order to get equal pressure as the pipe bends but it just kinks before I can get the string on. Any ideas what I'm doing wrong?

You should warm it up very slowly and when you can push it down easily you warm it up a little bit more and then you can flatten the bow, it very important that you push/flatten it down very slowly otherwise you will get cracks in your pipe

Nick for this crossbow you used a 34 inch length of 1.25 in. pipe and that gave you 100# @ 16 in. I've been wondering about using the pre-cut 2 ft. sections. What kind of draw weight and length do you think I could get or would it be to much for a small length of pipe?

I used paracord for the string and it just streched and flattened back out? Any ideas? Also I had to use a ratchet strap to string it which is not practical for repeat shots? How are you stringing yours?

Question. are the spacers on the flattening jig 1 inch tall? Because in your first flattening jig video you say to make the spacers 1/4 inch smaller than the outside pipe diameter which in this case would make the spacers 1 1/4 inches tall which is what I went with and I feel like my bow might be thicker than yours.

Hey, is there anyway to modify this to have a slightly lesser draw weight? My dad and I are making this, and seeing as I'm not terribly buff and he's getting on in years, we'd like to keep it at about 50-80 lbs instead of 100. Anyway to do that?

you are the pvc bow master. I have been trying to make the crossbow prod with no luck.The pipe collapses when i try to draw it back. Are you flattening it from the 16'' center or 1'' out? Or i thought maybe because the pipe was old and stored outside.

Also I just strung it with a series of ropes and ratchets and it was almost impossible. Now my string is almost flush against the bow instead of giving a nice curve to the bow like in your video. I can't imagine the string being much tighter it's already too hard to pull back. I used paracord.

question: would a simple hair dryer work for heating the pipe? i see you have links to actual heat guns, but i dont want to spend money on a heating gun if i can use a hair dryer.

i made around 7 prods, but each time i make one, the limbs collapse or the middle shatters. i use schedule 40 pipe 32mm in diameter(in Australia, 32mm is the closest to 1 1/4 inch pipe) just like yours. is it because i made the taper a bit uneven?

question, when you flatten the pipe, you used two pieces of wood (the jig being said to be 2 ft) but when you flatten it and line it up you do so on a different piece of wood, and the jig is hanging off the edge of the board, so does the length of the jig matter? if you do that, then you might as well use a jig that is 15 inches, right? I mean your basically changing the jig to a two piece thing, which is better i'm sure, but you ought to make a mention of it somewhere

mohamed farouk It really depends on the design of the bow. I personally approach PVC bows the way I do selfbows. I prefer to shoot 50+ pounds, use a heavy arrow (around 12 gpp), a shaving sharp 2 blade broadhead, short distance (25 yards and under), and good shot placement. It's not easy to do but can be done. PVC bows generally perform about the same as whitewood selfbows, all things considered.

In this video I noticed a bit of fumbling while placing the first "C" clamp, and since I'm not all that coordinated, I began thinking of an alternative method. Just attach a gate-hinge at the outside end of the bottom 2 x 4, and screw it into the top piece so that your two spacers are the correct distance from the hinge. Make sure It's spaced for the correct flattened thickness. You'd only have to use one "C" clamp, and be guaranteed repeatable, uniform thickness.

Hi i tried toe make your bow for two times but it collapsed. By the way I've used an 39 inch bow (100 cm) so i'm making a new one again (also 100 cm because i couldn't get your size of bow strung up) so do you have any suggestions on for example the draw length for a 100 cm bow (+/-39 inch) and some to prevent the bow from collapsing.

Nick, you never did say if the flattening board should be aligned on the dead center mark or the mark that's one inch down and the video didn't show it. It really makes a difference, so the info would be very helpful and instead of taking a chance on screwing up this step, I have to remain at a standstill in construction. By the way, I'm a purchaser of one of your books.

Align the board dead center. Those lines are mainly there to help line the prod up when you are putting it on the tiller. Hope this helps, and thank you for the support!

Every time I go to make the recurve the pvc slowly returns back to it's original round form and when I do form the recurve around the pot, the top and bottom folds of the pvc tear apart where I've heated it towards the ends. What am I doing wrong and what could I do better?

I made this 100lb crossbow following your instructions however, it is so strong I can't string it. How did you do it? I've made your other bows and they all turned out great. Deer season is coming......if you could offer suggestions, I'd appreciate it. Thanks, Jim

J Schafer I ended up having to step on the bow (on carpet) and flex it enough to string it. I tried showing this on camera but ended up off-screen so I didn't put it in the video. Keep in mind that many states require a minimum of 150 pounds for hunting with a crossbow like this.

You need a more powerful bow to kill deer. You'll more than likely just injure the deer allowing it to run away and die a slow painful death.

I was hoping for a response. I've made 3 prods, first 2 exactly as the video shows. Stringing it was difficult but doable. The 3rd one was 2 inches longer as the first 2 simply folded. The 3rd one folded with a snap and pvc went everywhere, no one was hurt but it sure opened my eyes! How to I get a prod to work on this? Longer prod? Shorten the tiller for less pull? Someone have any ideas? Or by chance someone who built this and had success in cocking and firing it?

supersportchevel Are you using schedule 40 pipe? This prod won't work with any other size pipe. if you have thicker pipe, you will want to make the prod longer, as much as six inches or so longer. Thinner pipe can't hold up and will fail. Also is your prod tapered or completely flat or completely round?

Nick, are you still in Colorado, how did that work out for you? I was back there again Nov '13 - May '14, in the Colorado Springs area, but ended up back in WA again. One thing for sure, finding a job there is easier than it is here, but i didn't have a car during those 6 months, so was pretty limited in mobility. Wanted to look you up, but it was all i could do to just try & hold down a job. I suppose my biggest take back from that trip... i never want to work for Walmart again! ;)

I was hoping to do something similar with the prod but by using fiberglass rods like in the cheap 40 pound longbow. Do you have any advice on how the construction might differ in the shorter prod besides being miniaturized?

Actually, you're asking Nick to do a completely different construction tutorial. Why can't you follow the way he did it? Why do people always have to change things up? Using fiberglass rods in crossbows is completely unrealistic because the bow/prod is much shorter in a crossbow and they would be impossible to draw unless you had a bow that was much longer than the stock.

Hey, Nick. I'm trying to duplicate this but with a 1" diameter pipe cut to 32" long. Is there a reason you set the flattening jig to 1" instead of 1 1/4"? I usually see you setting the jig spacing the same as the pipe diameter. Should I set my jig to 3/4" for my 1" pipe?

***** I set the jig low to make the bow more flat as draw less weight. You should be fine flattening the 1" pipe normally as this is long enough for 1" pipe.

Do you absolutely have to use the white pipe? I can't find any here in Canada all I can find are the Grey ones.

Gday m8. Couple of quick questions for u.... I have worked out that Schedule 40 in Australia is called Class 12 however when u say 40mm Schedule 40 is that 40mm internal or external diameter. I have a feeling its external but needed to b sure... Thanks in advance m8 as this tutorial has been awesome to watch and im looking forward to starting my project as soon as possible!!!

Peter McNamara I don't see any reason why you'd go by inner diameter when referring to an unspecified diameter. It'll definitely be outer diameter he's using.

Hey Nick, My bow folded when I tried stringing it, is the prod too thick or the string too short? I went with the guidelines for string length you gave. Also you don't show it but I assume you were placing the spacer end of the jig at the center line or should it be at the 1 inch from center lines? Thanks to anyone who can reply

Put about a two or three inch flattened piece of PVC under the bow it's self

Clint Bolin Thanks for responding Clint, I solved the problem. It wasn't folding in the middle but on one of the arms. Solved it and increased power by inserting 2-24", 2-18", and 2-12" fiberglass rods arranged longest on the two outside, then the next longest then the two shortest in the middle then flattened the whole bow and recurved the ends. Don't know how many pounds draw but needed two people to string it. We'll see how it holds up over time.

Todd Atwood Actually, your original question wasn't ever answered. I'd still like to know if the flattening board should be aligned with the dead center line or the mark that's one inch from dead center. Putting fiberglass rods had nothing to do with that. As far as putting fiberglass rods into a crossbow prod, I would find it totally unsuitable and there would be no way to flatten the bow with rods in it, so there's a lot you're leaving out. The bow is super hard to cock as it is, so adding rods would make it near impossible without a cocking device..
