Today we're reverse-engineering the bottom shell of a battery charger so we can 3D print a new one with tabs for mounting it on a wall. Is that overkill. Yes. What's your point?

Your Fusion 360 skills are impressive. But, I can't help but think, that this was an awful lot of trouble for something that could have been solved with some 3M VHB tape.

I would’ve gone with a middle ground approach and 3d printed a wall mount that attaches to the back of the original charger!

He said that with a KZfaq channel you aquire alot of camera gear. But what he also said, if you "read" between the lines, is that you also deplete your ideas for youtube videos. Therefore, we have what we have here. A solution to a problem that wasn't really necessary but was worth 21 minutes.

A caliper trick for center to center measurements - If the stud or holes are the same size do the following: measure the diameter of the stud, press zero on your caliper, then clamp across the outside of both studs, this reading is your center to center.

Here's a measurement tip. Drop the back plate on your mill table and, with a gauge pin, use the mill DRO as your coordinate measurement system. That works well for me.

for measuring flat things like this a regular flat bed paper scanner is great, you can even just chuck a ruler on the bed next to it to get perfect scale

If you don't have a flatbed scanner, you can also use your phone from as far away as you can get and as face on as you can manage, zoomed in all the way to remove as much parallax as you can. Tape the object to a wall and take the photo from the same height at the other side of the room. A lot of parametric design software will let you import an image with a scale and set the scale of the image by drawing out a line and telling it the dimension.

Really enjoyed the CAD breakdown, as always. The "Pick circle arc tangent" tip is one I didn't know about. I'm currently designing a new container for my socket set and had been using points on the edge of each circle to space the holes out, but now I can just use this feature to space them out without first adding references points.

3M VHB double-sided tape works really well for me for mounting similar chargers to the toolbox. But, of course, what kind of fun is that 😊

@@Clough42 Right? We had a technician that wanted/thought everything could be solved by using VHB and CA ... some things need to be more mechanically mounted and therefore more reliable. Equipment that is subjected to vibration or inconsistent environmental changes AND if the surfaces and not properly cleaned will never be totally reliable using anything but mechanical fasteners.

For flat parts like this sometimes I use a regular printer scanner to use as a reference. Import it into solid works, trace it, dimension one measurement and nearly perfect sketch.

if you chuck a ruler in the scanner bed too, you can use it as a perfect scale reference in the image

For giggles I tried scanning replicating a "bishop" meeple from the game Carcassonne once. It's a bit small and curvy to be particularly easy. But it was a good proof of concept for me.

I've been following your videos for a while now and enjoy your creativity and attention to detail. I was in the process of figuring out the best way to mount a few chargers so this was great timing. I created backs for a few of my chargers to add tabs and it worked out great. I also appreciate some of the Fusion tips as I've been a long time Autocad user but I'm a relative newb when it comes to Fusion so thanks!

Nice video, love the workflow explanations. I would have ended up throwing the part on my scanner and imported into fusion and sacrificial bridges for the hole supports, but i think your idea worked better.

I'd recommend a flatbed scanner and a precise ruler. Scan em, drop the image in CAD, scale the image to the measurement. Gives you a really good sanity check for placement of the initial sketch.

That is a clever idea. I always tend to fixate on outer parts like brackets or even glueing some brackets. So obvious solution to print the back. That is an idea I'm sure to use one day!

Pick circle arc tangent made this whole video worth it for me! One thing I struggle with is the print coming out with slightly different dimensions than the dwg. Not sure why yours seems perfect

For the unit with the attached back, suggest drilling screw clearance holes through both plastic plates in the bottom area battery slots, and then enlarging the top plastic hole for screw head clearance below the battery.

Personally I would have just thrown some magnetic tape on the back of the thing and called it a day (VHB tape if you want a bit more hold). That being said, I 100% understand wanting to reinvent the wheel on the simple things and it ended up coming out great and solved the problem well! Great video solving a simple quality of life problem, I also want to say your cad work is super clean!

I know it's not the intent of this video, but for such thing : the 3M SJ3560 (mushroom male/male type of hooks & loop) makes wonder with great holding power. And you can just take it of the wall with no tool if needed. All my battery charger are attached using this, such a wonderfull hack ;)

A few days ago, l broke the replacement limit switch on our Milling Machine with an overhanging vice. The casing is very flimsy and we need something stronger and safer. Perfect timing to replace with your design 👍

@Clough42 Top tip: The folks at Autodesk discourage using patterns on sketch elements with lots of associated constraints due to its huge computational overhead on every part of your design going forward. Instead, they recommend that you sketch out only one copy of the element (like your strengthening ribs) and then use the pattern / mirror tools on the solid objects after you have extruded them.

I always forget that you can do things like, switching the order of operations to improve performance. Yesterday I was sketching, and wanted to project the OD of a threaded rod. I accidentally selected the peak of the thread, and F360 spent 20 minutes trying to collapse the helix onto the sketch plane.

After a few changes I can't stand using patterns or mirrors in sketches anymore, now I just put one sketch instance and pattern or mirror the extrude, soooo much less painful if a weird change is needed. The curve of the backplate might be a sort of preload to keep the edges flush once attached, reduces the needed screws? Slightly surprised you didn't put the chargers on the lid inside, though maybe thats just because I just use too many rivets...

I had a fun one. My Linksys 5 Port hub that I have in my office was set in place with velcro. I needed to rework the systems in my office and pulled the hub...pulled the bottom off and cracked it in about 40 places (yea, lots of glass on a real thin mold). Fusion and my Ender3. Made a new bottom that fit perfect. I probably did the Fusion work totally wrong (based on what I'm seeing here), but it worked, and I got a working bottom for my hub. Back in business in 24 hours. :)

Nice job, one thing to consider for future jobs would be to offset the upper tabs vs the lower tabs so that you can nest these if you were to stack them vertically… I don’t know if this makes sense, but look at how NASA designed the control panel on Apollo for example

For quick center to center measurements, I was taught to zero the caliper either on OD or ID and then measure the same distance you did. But now the caliper's display will show the center to center since you zeroed over 2x the radius. It's super quick, but you should measure the diameters first and make sure that they are all the same. You would be measuring those anyways. Just make sure you do it first. For production, this trick does save a lot of time. It also works with squares, hexes etc.

I've found that especially on smaller phillips screws like that, when they strip usually if you can find the right size torx bit that will get you enough grip to remove the screw.

You can avoid the PVC glue marks on your prints by using alcohol spritzed on a lint free towel and liberally on the print bed. spread it out evenly. It will look like it is gone but when you pull the print up you can see clearly a thin even layer of glue in the shape of your print on the bed. this can be refreshed a few times with just alcohol without needing to add more glue

That is such a fantastic job. I've always used center to center. I see now that using the tangent from the edge of the piece is far superior. Do you ever use the split body function to do test prints of screw bosses and such?

Since you are replacing the back on the stripped out screw one. Then just cut the back off and replace the screws. Just a thought

This is a great example of what 3D printers can enable. Modifying all these little cheap, easy to open electronics to work better for us. Coulda just used some mailbox tape or something, but this is way more reusable and reconfigurable, while also being something a vendor would never design themselves.

For the striped out screw, try a piece of elastic band between the screwdriver and stript screw. Usually it will come out! Second added remark, think it is safer too, to charge the battery’s inside a closed metal box. Playing with the idea my self to make a two or more dedicated charging point for stuff. Seen to many examples of lithium battery go up in flames… mite be paranoia from my side, but better safe then sorry.

I sometimes I stick magnets on the back of equipment. if you didn't wanted to move you would stick very strong magnets or more of them.. on the inside of my printer I have stuck metal plates allowing me to magnetically mount my raspberry Pi and also I can use magnets on top of the ribbon cable holding that in place as well...

Sanity check: could you not just drill through the front and back portions under where the batteries themselves go, right around the middle, and chamfer the holes so that a mounting screw wouldn't interfere with the battery being installed? Seems a bit overkill to redesign a whole back plate with tabs.

James any thoughts on you Prusa XL. Really torn between that and the x1 carbon. I am wanting bigger build volume for machine shop prototypes but lots of people are having issues with their xl just curious what your thoughts are.

It works okay for big stuff in PLA and usually PETG. I wanted it for incorporating flexibles, and for large batches of detailed parts. It struggles a little with both, but to be fair, there isn't really another printer out there that can do that at all.

Nice project! Suggestion / alternative approach: 1. Photograph this panel. 2. Import the photo into F360. 3. Set the opacity of the image ~50% 4. Measure two distinct points in the original panel 5. F360: Calibrate by picking these two points in the canvas and enter the measured values. >> Now your image matches the object. 6. Trace the image's most important elements, such as stand-offs and screw holes. Your print will fit !

Outstanding tutorial. However, if I had to solve the problem (admittedly a different goal that doesn't make any money the way 'create a video ' does), I'd have used velcro tape to mount the charger and then spent the rest of the time on something else 😊 Might make it easier to replace the charger should it ever fail or you decide you want to upgrade to a different technology.

Nice Fusion tip for distance to tangents! Didn't know about that one, thanks! Improving the shop is what it's all about, isn't it. Doing screws from the back outside of the tool box and into the chargers, would they have been too slim? Or not enough meat inside for threads?

I was concerned about overpenetrating and damaging the charger. Maybe with a short machine screw, but that would involve fine threads in soft plastic.

Maybe. A left hand drill would likely remove it. At the moment, I don't need to get it out, so that's a problem for future James. Also, it's a $29 charger. I might end up spending that much trying to find the very specific screw to replace it. :)

Sould have levt the holes in tabs smaller and run the screws into the plastic from the back. Much cleaner than having screw tails hanging out of the back of the tool box.

Lots of comments about overcomplicating a solution, but some days I just feel like using modeling software and getting 3d prints out of it. I’ll come back to this video for reference as my Fusion360 skills are far more rudimentary than yours. Video is plenty interesting to me!

You could have printed a common backplate for both chargers and wired them together internaly, then it would have been a even cleaner setup with only one power cord.

You said you have some with usbc, what ones are they, is the usbc an adapter or it's part of the battery? I'm interested in how fast these can charge as well... Are these good alternatives to power banks?

Am I missing something or would it not have been possible to use a few good magnets. Like even two old magnetron magnets would be easier no? Like it's a steel toolbox maybe if it was not a magnetic surface but it's stamped steel.

actually if it's mounted upside down, you might have enough "meat" to be hold inside a bracket, while swap batteries might also be easier inside the tool chamber. well, just a thought. and maybe no need to print an enclosure, but wait, what's the fun in there

It sounds like it probably wasn’t necessary for this, but have you used rivet nuts before? They’re perfect for when you need to bolt to sheet metal and need more than just the couple threads you would get by tapping.

I have the tool, and M4 inserts. I think they're overkill for this, but definitely a good option if you need more strength.

Bruh I have been using Fusion360 for so long and even have thought "he could have done this or this to save time/for printability" before but that dimmension off of the tangent was brilliant. Ive made so many unnecessary construction limes by not knowing about this 😂

I like most of your ideas, but you know you could've just put keyhole slots in the original back plate to mount that piece. Still, nice work though. This project doesn't scream Clough42. A really cool trick would've been to reprint the entire case double wide to house both of the original chargers in one to hold all 8 batteries. C'mon James, you know you want to.

For a perfectionist, I’m surprised you tapped the sheet metal. A countersunk bolt from the other side into a captive nut would have been far less naff. Nice job though.

Why not just use a long lens(to minimize distortion) and just take a flat on photo of the part and use the photo to place the features in 360

why not design glue-able tabs instead of a full back with tabs? With epoxy this will be extremely sturdy.

Yep, a mounting plate bonded to the back with epoxy or VHB tape would have been a very quick project, or even just bond it directly to the cabinet with VHB.

Seems like 4 countersunk screws through the body in back of the batteries would have worked but then there wouldn't be any printing involved.

As much as I enjoy overkill, and cool videos like this, 3M velcro command strips would have worked the same. It's what I did with my battery chargers.

@@jamesx7424 ABSOLUTELY! And then go on to do something else that couldn't be solved with a bit of tape with all the time he saved. Also, I never said that I didn't enjoy the video. His Fusion 360 skills are so far beyond mine I usually learn something just watching him do anything with it.

if you don't want to strip the screws bosses, start by turning the screwdriver to loosen first until the screw drops down in the existing thread, this was you won't be tapping new threads.

That's what I did. I stripped the screw head trying to remove it using a cheap hardware store screwdriver that was also pretty soft and rounded.

@@Clough42 Be careful; with Asian Phillips screws, they are not compatible with us drivers. When Phillips screws were introduced in the US metallurgy wasn’t what it is today. Drivers were designed to cam out to prevent the screw head from stripping out. If you look at a quality Japanese driver the tip will not be as pointy. US screwdrivers will strip Asian screws. Go get a quality set of Japanese drivers. If you are super careful a tiny tiny dab of superglue on a sacrificial rod to the top of the bad screw can work, not for the faint hearted.

I think that 3d scanner is making you forget just how useful an old fashioned flatbed scanner is for a part like this. I'd also probably have ignored some aspects of the design that were clearly meant to optimize the part for injection molding(all those ribs), doing the same job with a simpler feature that can be 3d printed easily. One trick with digital calipers for measuring the distance between two screw bosses(of the same diameter) would be to zero the calipers on the diameter of one of them, then take the outside measurement.

The ribs are for edge alignment. A continuous lip could work, but would likely require a looser fit and would also require checking for collisions with the matching part.

​@@Clough42 With FDM, it's easier to hold tight tolerances when you avoid sharp corners, because the timing of the tool head slowing down and speeding up is difficult to match exactly to the timing of changes in extrusion rate. There is pressure advance/linear advance, but if you're not tuning that in for every different material you print, it likely won't be perfect.

The X1C uses LIDAR to tune pressure advance at the beginning of every print. It often does a pretty good job.
