Last time I tried to build the front end, I was frustrated with a tube jig that I built that wasn't easy to move, modify or keep square/flat. This time, I pull out the stops...and the credit card and get something made that is up to the task.

It's nice to see a north American taking in proper units of measurements that the rest of the world can understand, Well done mate. Today was 35 degrees with 70% humidity here in the land of Oz , fencing today, couldn't pick up a crowbar without getting second degree burns.

Canada converted to metric in 1980 though it's hard when the USA is still holding out. The car is metric as is the Corvette C4 cross member - the dimensions only make sense in metric. It was -47 ºC here a couple of weeks ago - we were the coldest place on Earth. In the summer, we'll see 35 ºC. It's not exactly hospitable.

As a toolmaker for 40ish years now, I enjoy the mental paths you take to reach your eventual end result. "Perfection" is never reached but must always be strived for. Impressive work. PS: that aluminum extrusion is remarkably true.

Thanks - much appreciated. At this point the most fun part of this project is the problem solving. It did take a while to work out this jig, but I'm very pleased with the result. Having grown up in a machine shop, I inherited the machinist attention to detail and chase for perfection.

"Having grown up in a machine shop" Yea it shows.... Building a twin turbo setup in my home garage. Already on my 6th iteration of headers. Half was to properly package the other is just so they look symmetrical.

I've had to adjust it recently to get those LCA mounts to the right height and I can say that it's very slick. Easy to adjust pays dividends compared to any welded unadjustable jig I've ever made.

It can cost a little more up front, but as I've been adjusting things - that's when it shines. Worth every penny.

Engine is in...but you're right, it has to come out, then in and so on. I also need to do some parts wrangling on that part of the project. There is a plan.

As Lotus has shown us, as long as you don't mind it being a bit bulky, you can even make entire car frames out of that kind of aluminum extrusion. It's very easy stuff to work with. Admittedly, though, the aluminum extrusions that Lotus used were a little different, since they didn't need the bolt rails and instead used panel bond to stick everything together. Regardless, aluminum extrusions are great.

10:07 It's 45 degrees Celsius here, right now. I've been out in it, putting a steel fence up. Thank God you came and uploaded a video! I could have been out there all day. (Unfortunately, it isn't a self assembling fence, so i'll need to keep going after this.) Great video, as always.

The Bottom Control Arms go Level, what about the Top Control Arm?

@@frankmelero5511 The upper is the reason behind all this work. As much as the lower is easy - it sits level at whatever height the tire radius dictates. Simple - no real need for a jig. The upper then controls the caster/camber and the anti dive. it also controls the location of the roll centre. I'll cover this in one fo the upcoming videos.

Have you searched online for CAD models or drawings for this C4 suspension? It seems like it has been out long enough for people to share this information.

Yes - there is a few models. The problem is that they rarely include the cross member detail. Just the suspension arms etc. They are often floating in space - so not much use unless I can ground the model. I am also leary of having other people do my engineering. I had issues with that in the past. There are also two different variants of the suspension. Anyway, I am happy to do this work so that it exists - even if it's just a helpful methodology for someone.

It's hard to explain. The jig will go from the wheel bearing back to the frame mounts. I'm not using the dog bone in the new design...so I need to capture the position and have it so I can remove the arm. Next video, it will be clear.

Not 100% on what the plan here is. But i think i would nok just shorten the width. Then the roll center is going to be way of. I would take measurements of the Corvette parts, plot them in to a only online suspension geometry calculator. Then shorten the width in the software and move the pickup points until you get the roll center roughly in the same height again.

Yes - this is the optimization of the design. There are specific parameters that I'm interested in achieving. RCH is only one parameter and I need a place to start. This fixes the front view swing arm lengths and starts to define the kinematics of the system. If I didn't do any modelling - the net result would be a higher RCH. I appreciate your point - I'm going to do the best that I can.

Yes - as part of replacing the entire frame that I put in already. I'm cutting out what I've done and will weld in a new clip from the firewall forward.

You put in this much work already. Why not just remake the whole subframe from tubular steel. It will be much lighter and have a much better strength to weight ratio.
