Been looking at doing an EV conversion for some time and just starting looking at Jeep after giving up on Bronco and Blazer (cost of those donor vehicles is out of site) and stumbled upon your channel. I want to say I really appreciate how well you have covered things like the modeling of thermal loads (batteries) just to name one. I have watched a lot of channels about conversions and this is rarely even discussed. Also, the sharing of your models, simulations and calculations is very much appreciated! Keep up the great work!!!

SO, I watched the majority of this series & am quite glad I did because THIS video you touched on several things that I may actually be able to apply (with any luck) to what I am(& have been) trying to figure out how to do for some time now. I've always wanted an Aprilia SXV Super Moto - But the engines had to be rebuilt every 6k (not very practical, really) but - for some reason my desire for the damn bike never waned. AT this point parts have become so hard to get there are full frames becoming available & I'm looking into what it would take to convert one to electric. A number of really great DIY motorcycle/E-bike options have become available but for some reason the cost seems somewhat elevated relative to what I feel like it ought to be - batteries in particular (a 72volt battery is roughly $1600 bucks & they don't seem to last very long before losing some "poop"). Your mach-E battery solution is really intriguing - especially considering the possibility of making custom configurations that might better fit a combustion frame conversion - as opposed to one made to accommodate a large battery & controller. I'll likely use a mid-mount motor - since the balance of the motorcycle is critical to somewhat maintain handling & riding characteristics relative to original configuration. I'm excited to try & figure out how on earth I might be able to come up with a solution to make batteries like yours work - since Motor & controller options are relatively numerous for ebikes & motorcycles right now & really getting better by the minute it seems. Great Q&A! All questions I would have asked. About regenerative braking: does the Cascadia not produce any regeneration in off-throttle (shaft rpm higher than rpm called for by the throttle position), or does it produce a certain amount off-throttle (akin to engine braking) and then a ramping increased amount as the sensor reads that the brake pedal is being depressed?

I’m enjoying the build and just found it. Your axles will be determined more by your tire size, locked or open differential, and abuse ie if you’re spinning your tires (locked ie both tires spinning on that axle) trying to go over obstacles the wheels will start to bounce and bending the axle and between that and the torsion in the shaft those small shafts are not going to hold up. Weight at some point could be a problem, but I’d worry more about distribution. I’m running diesel and higher torque than OEM (will be 400 ft-lbs when I replace my transmission +6.1 first gear) is really hard on my transmission and nothing else. I have done a super 35 kit in the rear differential with a selectable locker and 2.72:1 tcase and 3.73 axle ratio and 33” tires. Just note that I currently have had no issues with 300 ftlbs x 3.8 x 2.72 x 3.07 with 33 in tires on a stock axle with 200k mi (before the upgraded kit and don’t use chromoly axle shafts with that axle design). I have another Jeep I have considered for EV swap, but price and practicality, range isn’t quite right so instead I want to build a 4x4 ev buggy. It may get an on board gen set just for additional range vs more batteries but we’ll see. I think having the limited speed will simplify the build. Honestly it’s not gonna be much more than a golf cart, but this is for fun, learning and proof of concept.

Always look forward to your videos! So much information provided :) Following along closely to your project, as I am looking to convert my 2009 JKU, in Minnesota. Feel I will be able to model my conversion very closely to yours, but will have a little more space for battery mounting locations being a 4 door. Surprised on the cost, I have seen 400V kits that are $75K+ (Legacy EV and/or Revolt System kits). Maybe I can actually do mine sooner! I too LOVE the idea of keeping the stock location of the transfer case, which I was going to get a Atlas transfer case. Super curious how the stock axles will hold up with the amount of torque you will be generating, especially when off-roading. For your 12V system, checkout Dakota Lithium battery, half the weight, a variety of Amp Hours to choose from, and mountable in any orientation too. Lastly, curious what you will use for the in cabin heat/defrost/AC.

Wonderful Project and great people too. Thank You so Much! The Jeep is a great choice and I do hope you can find the resources and time to address a few other popular vehicles. I love Corvettes so while an EV Corvette sounds crazy just look at the weather and you can see we have to move on EV now. But I did want front wheel Hub Motors so is sounds like I have to wait longer. You guys keep it up we NEED good smart folks to share projects that we all can consider for the future. For an ready made kit for jeep electric conversion your built will help people how to figure out how to build their own electric conversion kit for jeeps it all comes down to the type of jeep and the year the jeep was built and its design and contour of it but some techniques will apply to each built maybe with a slight different approach.

Keep up the great work! I will continue to follow, and hope I can see that cost effective EV package for wranglers. I have a 99' TJ, manual that has seen better days. It would be nice to rebuild it in to a EV. So I would be highly interested to see a drop in EV set up in the future! Plus, I am not too far North of you guys in Wisconsin as well. Maybe I will see you guys out and about some day.

Will need to replicate the torque rise (in software controlling inverter power command) of an ICE engine or your gonna snap stuff in about 7 to 10 places, weakest one 1st, followed by... A wider ratio gears, is then possible, and maybe a clutch or torque converter, even something like a crude inertia clutch would probably be made to work, simplest is to limit inverter with speed of wheels, speed of motor, gear path, and torque limit hit for each break point in torque chain.

Love the videos and now want to convert an early flat fender model Jeep. What about brakes? Will you still use the hydraulic ones or do something with regenerative braking.

We will use the hydraulic ones with an electric booster from a Tesla or Leaf or Prius and use a brake pressure sensor to input to the AEM VCU to also do regen braking.

I'm not sure how they are doing it but there are definitely aircon systems that run off their own electric motor and electric heaters as well. The electric aircon is popular with people adding aircon into old classic cars that never had it as they don't need to try and attach compressors to the original pully belts etc. So it works for EV's as well.

We are not initially going to add A/C as we plan on having the top off most of the time it is warm out. We have a plan for the stock heater core with a water heating system for both the battery and the cabin. We will see how it works out.

I think what you guys need to do is come out with a 4x4 vehicles electric conversion manual especially for jeep it's all about exchange of information, knowledge and compilation of other 4x4 electric vehicle conversion in one book.

I agree, yery good idea and definitely on my todo wish list! We are planning to convert 2 more Jeeps (different year, type) in the very near future to learn more about how conversion kits would need to look like for those different 4x4 EV conversions. Let's see!

How are you handling the modern post-1996 electronic parts like ABS, traction control, airbags, OBD-II, etc.? Can the AEM VCU physically connect and "speak" all the necessary CAN bus to these systems?

The Jeep didn't have ABS nor traction control so we didn't need to worry about those. The airbags will still operate in their stand-alone condition (although we hope to never "test" them). No OBD-II... But, this is a good question and this is often asked by us for people that want to convert a "newer" vehicle and we always say that this is a significant challenge. This is why so many people are converting older vehicles...(other than it's really cool to drive an older car/truck/Jeep that is electric...)

301 hp and 368 ft/lbs of torque. remember though, does the geometry stress the vehicle will be taking now vs than before, is the frame and geometry of the vehicle designed to handle that stress or tension in the joints it originally had? any time the height is changed or power is completely changed, the chassis takes on different stress points or tension on the joints or different areas than how it was originally designed.

Thanks for your input. We will be very careful with this and might need to do some upgrades on the frame/suspension system etc. We are starting some vehicle dynamics and stress analysis to understand that better also. Plus, now we have started a collaboration with a local Jeep expert which will also help a lot.

What did you do for vehicle controls, like calibration of new power train? Are you doing application and calibration work at all?

We are using the AEM VCU300, more on that on the video after the next one. In terms of calibration you can set your limits and calibration parameters in the control unit, it won't be tooo elaborate though I believe. One thing we want to do once the Jeep is running is potentially putting it on a powertrain testbed and do some more calibration work there, still need to figure out the details.

Just a quick remark. Why would the AEM BMS module have 12V and HV sense wires in one connector?!? this means there cannot be any isolation as per requirement for building an EV. The connector used is only rated to 250V, yet the BMS is designed for pack voltages way above this. I feel like this product clearly has not been designed with the correct engineering mindset.

I will make a video about the BMS system soon, but for now: No individual BMS will ever see more than 18 cell voltages so only a maximum of 90V (more like 4.2V times 18 so 75V) at the connector. The master BMS module has a +12V and Ground, and by design must reference to the lowest voltage cells in a pack. So even if a LV power channel shorted to the highest potential battery cell, only 90V would be possible and even then only of there has been a complete isolation failure somewhere else in the installation between HV and LV system. In that case the ISOmeter would have fired and the pack contactors would have been opened.

@@ElectrifiedVeronika Thank you for your response. This is all true, this still means the design does not comply to minimum requirement of isolation required in hardware between HV and LV. Of course failures are needed to cause issues, however from engineering principles and Regulation requirements in many countries this would already be a none compliant system. Is there any documentation that states which requirements are met within the BMS hardware and or are tested to?

@@Tom-evnut not that I know of, but maybe you want to reach out to the AEM team, they are super supportive. I know they are working on a beta version where there is no HV measurement present at all, but I don't have any more details.
