I swapped a zf6 from a 6.0 powerstroke in place of my 68rfe. I still don't have the low range on my electronic transfer case but I actually haven't needed it yet. It's one of the best things I've done to my truck. I had an early built 68rfe and was never confident in it. It always had little hiccups that made me nervous. It would always upshift and downshift between 5th and 6th gears on rolling hills. Now I decide what gear and when :)

@@kevinguffey6854 Yes, I still like the zf6. There are a couple of quirks with it that you don't have on a factory manual truck. But I also didn't spend millions of dollars in research and development either. I have a south bend dual disc clutch and the pedal is heavy. It is either engaged or disengaged and doesn't slip. The starter is moved to the passenger side and makes the down pipe a tight fit and shortens the starters lifespan somewhat. I also added a short throw shifter tower to keep the shifter away from the dash. Some people don't like how tight the pattern is, personally I do. The zf6 Ford used has an oil pump with external lines and they are plumbed into the existing automatic transmission cooler. The main thing is to find a nice low mileage unit or one with a quality rebuild. I have been told that without some speciality tools you can't do a rebuild on one of these transmissions (maybe true, maybe not I don't know). A g56 swap is going to be more of a bolt in where the zf6 will require research and fabrication. If you get serious about a zf6 I can give you some more information about what parts I used and what I had to do. If I had to do It all over I would probably try a 4r100 Ford automatic. Having the piece of mind with the manual is nice but the heavy clutch and stop and go traffic get old real quick. Thankfully I don't need to drive it much.

dude this is a really great vid I don't blame you ether I Don like automatics the very first vehicle I even attempt to drive was a 5 speed Chevy avao hope a spelled that right but all I did was start off in first I was like 12 at the time and after that day I was hooked on stick shift I love the started watching vids on how to drive them now I want a 2500 dodge Cummins with a 6 speed manual with the real Jake break that a couple of guys made awhile back for the pick up trucks I want lie to you I really want the jake brake because of the sound I have drove automatics but I see more automatic tranys go bad be for a manual trany can even think about messing up were I work at we have I believe its a 94 f350 with a 4 speed manual with od it pops out of 4th and 5th when hauling a have load and no matter how far or how hard u push the clutch down it grinds going from 3rd to 4th and 4th to 5th does not do it as bad if you let it idle back down when you push the clutch in but it still does it and we have a 2006 ford Expedition that's my mothers and fathers and it has went through 2 tranys in two years both down by a mechanic that I told my father not to go to and now he see's why I said that I no its hard to take mechanical info from a 15 year old at that time but if he would have thought about hard enough why would my 15 year old son tell me well over 30 times not to take it there him maybe next time something happens he will listen I don't know

did you ever wire the reverse lights up? if so can you tell me how? by the way i’ve just done the exact same conversion and your video is what taught me to do, so thankyou very much for that. it’s now complete except the reverse light. 👍✌🏼

neutral saftey switch procedure the same for a 2003? im having trouble finding the wire. ALSO, do you cut the wire and connect it to the switch or so you tie into the wire, thanks.

For the smarty to change the truck from auto to manual did they have to put a program in it before you bought the tuner or is it set to do it on all of them? Also can you restore the ecm back to stock using the smarty?

THANK YOU SO MUCH. I did my 48RE to G56 conversion a couple weeks ago now. Your video was critical and the guiding force that actually got me to do and dismantle my perfectly good truck. Thanks to your video and some forum research, it took me 2.5 days to do from putting plywood down on the tent floor and driving in to driving back out again. My cat even showed up to help several times.... Like you, the only thing I didn't do yet is the reverse lights, I need to double check the reverse sensor wires. Any recollection which pins on the old auto trans wiring 6 pin connector are the reverse lights? I easily found the neutral safety switch but my other wires seem to be a different color. After buying this truck new in 06, I finally like everything about it!!

On my 2006, it was amazing how much stuff was the same. All my original floor trim stayed, just swapped the little rubber tray out for the shifter boot. Bought a new steering column plastic from Dodge for $40. Looks 100% stock and original unless you manage to find my wiring splice or see the abandoned transmission cooler lines. Crossmember, engine adapter, and everything else (other than drivelines) lined right up. The wrecked truck I got the assembly from was a shortbed (mines a longbed) so I got the front driveline but not the rear. I ended up getting a new 5" aluminum one piece rear driveline from Driveshaft Specialists www.driveshaftspecialist.com/Truckhtml/Dodge%20truck.html Highly recommended, much smoother driving than the two piece shaft. Rebuilt front driveline, new rear driveline, new Valair twin disk organic clutch (I like it), new MBRP exhaust (was handy having that out of the way), new rear main seal, and cold air intake while I was at it. Went from 15-16mpg with the auto to 17-19 so far in the manual. Smary Jr worked perfect, Bob Wagner sold me one with recovery file loaded. 5 minutes and PRND21 lights went away and it never knew it was an auto. Everything works perfect, cruise control, etc.. Just need to figure out the two reverse light wires. Glad I didn't have an 04.5 or older, sounds like the electronics in those are not as friendly to convert.

Awesome! Glad it all went well and the Smarty worked so well. My mileage around town went from 13-14 to 17-19 in my usual mix of city/highway between my house and town. Long hauls on the interstate at 75-80mph are still running around 15-16 - same as with the auto. Goes to show how much wasted energy that 48RE torque converter has.

Hello, thank-you very much for this video! I drive an automatic '05 3500 and just had the dealership replace both front and rear driveshafts and within 45 miles I just had the extension housing split in two, and now the whole driveline with the transfer case is resting the cross member with the spline cleanly disconnected from the output shaft on the extension housing, the aluminum housing part of it, is the part that sheared in half... as for my transmission I think it's next. You didn't mention that you had to change anything with the front driveshaft? I also have an electric transfer case, so it would be nice to see what changes your other commenter had to deal with? :)

+Glen K I did forget to mention that, didn't I? I swapped front drivelines with the rest of the parts out of the 6 speed truck, as it is 2" longer than the front driveline for the auto. Make sure you check all U-joints on those drivelines while they're out, which as you discovered, those Dodge joints have a tendency to seize and fail catastrophically with significant collateral damage. Too little too late, I know, but hopefully it saves somebody else reading this some trouble.

I still never got around to do it. It's supposedly super easy, but I just have never got around to do it. There's supposed to be a wires in the harness running to the auto trans that's hot when key is on, and another back of the truck to feed the reverse lights. Take the hot-while-key-on wire and put it to one leg of the switch in the top of the transmission, and put the reverse light feed wire in the other, and magic happens.

Great Video, thank you for posting. I want to do this with my 06 3500 and this gives me hope, as I'm about to have the auto rebuilt for the second time. One question, I have an electric transfer switch for the transfer case. Do you know if I will have to also switch to a manual transfer case?

+David Sasser I don't know the specifics on the electric transfer case since mine had a manual case and therefore didn't do any research on the auto case. There are several threads over on Cumminsforum.com regarding the electric t-case and 6 speed swaps. I'm pretty sure it can be done but I don't know what additional steps (if any) are required to make it work right.

Hey really liked your video but when I went to check the link for that smarty computer thing it just brought up the smartys candy and yes it was funny but I also really wanted to see that tool more in depth but can't find much on it online and switching it from an auto to a manual on that thing would help me on my 99 Jeep and my 08 ram 1500 so if you could show me a link or something that'd be great

Highway milage didn't seem to be affected at 15 to 16 empty. mix of in town and highway empty went from 13 to 18

+Adam R I've been tinkering with cars and trucks since I was a teenager. I've had no formal training/schooling other than a small engine class in high school. My background is what friends (some of whom are a highly skilled mechanics) have taught me, and what I've taught myself over the last 20 years. I just did a lot of research on this prior to diving in. In 2000, I cut the roof off of my hard top Camaro and converted it to a T-top, and have done a handful of engine rebuilds/replacements, tranny replacements in vehicles I've owned. I also have done did an axle swap, custom suspension, a cab swap and a manual tranny swap in my old Chevy off road truck. Some of it with the help of friends, other by myself.

How many quarts did you use to fill the transfer case? I'm about ready to have the swap done in my 04 with the g56. How is the REDLINE 90 working in the transmission? Would you recommend anything different?

Approx. 2.5 qts went into the transfer case. The Redline MT90 seems to be working great..... no gear rollover noise except the first 2 minutes after startup, and smooth shifts even in below-zero cold starts.

When you were installing the shifter tower I noticed that the stalk for the shift lever is threaded but I couldn't make out how the shift lever attached to it. The reason I would like to know is that I desire to put a pistol grip shift lever from a 1970's era "B" body anf they bolt through the flat stock of the shift lever to the shift mechanism. I noticed a black rectangular apparatus that seemed to attach to the threaded stalk of the shift tower. Does it have bolts that pass through it to hold the shift lever?

+Robert Simpson On this particular year, the shaft of shifter lever itself is threaded with a female thread and simply threads onto the shift tower. It also has indentation so it can be tightened with a wrench. It also has a large vibration damper on the bottom of the shaft about where it threads into the shift tower. You can see it most clearly at 18:22 and 37:05 in the video.

When wiring the clutch safety switch up, there’s two wires that are yellow with blue stripe, do you tap into both of those wires?

So with flashing the ecm, is that going to affect any sort of tunes? I bought my 08 6.7 with a compound turbo and mic fuel upgrades giving it 600 hp, and I assume it has some kind of tune on the ecm. Is this something that flashing would get rid of? Should also mention I'm swapping 68rfe to g56

I would imagine you would have to return the ECM to stock, flash, then re add the tune after the flash. I would think it could potentially brick the ECM if you tried to flash with a tune loaded

Old video I know but I’m doing this swap soon. I need info on the clutch safety. Is the little white plug not connected to anything at all? I’m assuming it would connect under the dash in the factory manuals so it’ll just be unplugged and tapped in the swaps then?

No Problem. I'm sure there's a wire under the dash in the steering column that goes through the switch on the pedal, but I just jumper ed it to the wire in the harness under the dash to achieve the same thing. All that needs to happen is that specific wire on the ECM gets grounded to allow the truck to crank, and that wire is switched with the clutch safety switch . Hope that helps

The guy I traded parts with send his low mileage Southbend Dual disk clutch with the trans, included fly wheel and everything. I hate the dual disc clutch but it works fine. Now would be great time to put a single mass flywheel clutch in.

Nothing special. Just followed these instructions (smartyresource.net/forum/showthread.php?482-Loading-Recovery-then-back-to-UDC&p=2516#post2516) with the help of the friend from whom I borrowed the Smarty. He un-VIN-locked it and pre-loaded the stock 6-speed recovery file onto it for me. Basically I only had to follow step 5 in those instructions. He did all of the other steps for me since it was his Smarty.

No I didn't. Gearing/axles remained the same. The only drivetrain parts affected by the swap were trans, transfer case and driveshafts.

2006 might be different..... in my 2005 its a yellow wire with blue trace on the trans harness

KillEmAllClan There weren't any surprises that I ran into that weren't covered in this video or the cumminsforum thread. However, the 06 interior is different than the 05 and I'm unfamiliar with the electric transfer case and how it ties into the rest of the system, so that will be new territory for both of us. :)

I was able to re use them. Red loctite and toqued to spec. 9 years and 60k miles later without an issue

04.5 is a different animal than an 05 for one. Also, best bet is to buy the parts from a donor truck or used off of somewhere like eBay, so you can get everything you need. Couldn't tell about any shops that will do it for you - just would have to call around in your area. I imagine due to liability most aren't even going to touch a project like this.

I would imagine it would be very similar, with the exception of the Accelerator Pedal Position Sensor (APPS) not allowing the cruise control to work. The 03-04.5 use a cable driven sensor mounted to the side of the engine, the 05+ use an electric pedal with the sensor on the pedal itself. From my research I remember the 05+ allowed the cruise to continue to work after the swap, but the 04.5 and older will not (unless someone's come up with a fix since my research in 2014)

You need some sort of programmer with a factory restore file on it. Smarty tuners would be your near bet

I have a mopar exhaust brake paid like 800 for it. Never got a chance to put it on my 5.9 6 speed. Upgraded to a 6.7 mega cab but would like a 6 speed manual. Maybe u can do a install vid on the brake if ur interested in it I'm also in montana

I just had the g56 swap into my 2004.5 and the only issue I have is it had a check engine light for the gas pedal sensor DTC P2127? Did you have to change the ECM?

The 04.5 is a different animal than the 05. The 05's have a different ECM and APPS system, and because of that a simple recovery flash of the ECM was all it took. No check engine light and the cruise works flawless. There are 2 variations of the G56, the early ones which have different gear ratios, most notably the 0.79:1 6th gear overdrive ratio, and the later ones which have an 0.74 6th gear over drive. The later ones were introduced mid year 2007. www.dieselhub.com/trans/g56.html They should be interchangeable between all the years though because there's no computer controls in or with the transmission. Where I don't know, is all the other stuff in the 2007 truck and if it'll work or not. Interior is different, ECM is different, if it's a 6 speed auto things such as the adapter plate may be different and I don't know if/how to get the electronic transfer case to adapt and work the same, etc. But to simply answer your questions, any G56 transmission should bolt straight to any Cummins engine that once had a 48RE auto on it, and possibly any other type of trans depending on adapter plates. Hope that helps.

When you do the update with the smarty, do you have to keep the smarty locked to the truck? Or can you use it for the update and then take it off? Meaning, do I have to buy a smarty to do it or can I just borrow one off a friend and give it back? Really don't want to drop $700 on one lol.

bombsquad6116 No, you have to un-VIN-lock it before you do the recovery flash. I was able to borrow a smarty to do this without affecting the smarty's owner.

+lucky13sss10 I used the S06 that I borrowed from a friend. That friend had already loaded the factory 6 speed recovery file on it for me. Only took about 5 minutes.

Great video. Because it wasn't factory do you hear any road noise from the hole in the floor for the shifter? Any new sounds and pops you didn't have before?

@@grantfawson9675can't remember the code name but it was the early one with the 0.79 overdrive. I would have preferred the later one with the taller overdrive but it wasn't in the cards

@@vengethis Good to know. The early one was the AD. What is your tire size? What are the RPM's when the needle is on 60mph? The AD is the king for towing but the AE is more comfortable on the highway. I'm trying to decide which I'd rather live with.

@@grantfawson9675 255/80-17. I went a little bigger than the stock 235. Dropped a hundred or 2 rpms at interstate speeds. 3.73 gears. 60 mph is approx 1800-1850 80 mph used to be 2600 rpms with 235s now it's 2400-2450 with 255s. Not a huge difference but a little bit. I might go bigger yet next time I need tires but I would need wheel spacers or 19.5 wheels or both to get much taller

You never showed how to hook up the clutch? did you need a new master cylinder for that or what, maybe i just missed that part

The clutch kit came with upgraded hydraulics which includes everything needed to hook the clutch pedal to the bellhousing. The new master cylinder mounts to the firewall and has a rod that goes thru the firewall and connects to the pedal with a pin and retainer clip. The slave cylinder just bolts to the bell housing and has a rod that actuates the clutch release fork. Hard to describe in words but it's actually really simple once you look at the parts.

I imagine you could keep the one from your auto but you might have to trim it down a little bit so you don't accidentally catch the edge of it and mash it down while clutching for a shift

+aaron12v92 Yes it had cruise before and after the swap. The 03 to 04.5 had difficulties with the cruise post-swap, the 05+ do not. The APPS (accelerator pedal positions sensor) on the 03, 04 and 04.5 was a mechanical unit mounted to the side of the engine block that needs to be swapped with one out of a same year 6 speed that mounts under the battery if I remember right. The 05's have a fly-by-wire setup and the APPS is part of the accelerator pedal and is the same for autos and 6 speed. This allows for seamless operation in the swap process with no other work.

Well for what it's worth the input shaft on the G56 is rated it like 660 FtLbs. The guy I traded parts with was wanting to build further and traded me his manual for my 48RE then took it to Firepunk and had them build the hell out of it.

That's the rattle of the dual disc clutch. Not a big fan of it myself.

Yup! Just rolled over 120k miles today (25k miles since swap) and still not one issue with it. Hauled my camper cross-country 2 summers ago, pull hay cross the state last winter. Not a single issue. I'll probably make a short follow up video this summer and post it later that will answer questions that have come up that I didn't cover in this video. Stay tuned.

It took me roughly 30 hours. But I did it almost entirely by myself, in my dirt floor pole barn using 4x8 sheets of OSB board to roll on the creeper. I also spent a lot of time investigating, researching, planning test fitting and of course recording video. I had to break up over several days -- an hour here, 4 hours there, 30 minutes here -- and that causes a lot of time to be wasted. It could easily be done in a long day if one had the donor truck present and an extra set of hands.

I'd probably have to say no on that. I'm located outside of Billings, Montana but I wouldn't want the liability of doing this on a truck that wasn't my own. I've cut the roof off my old Camaro to put T-tops in it, done several auto-to-manual swaps, several engine swaps, but all for my own vehicles. Every one of those projects had complications I wouldn't have wanted to deal with on someone else's vehicle.

nice video! are you close to Billings Montana? its funny that's where my 06 Cummins Ram decided to bite the dust pulling my tranny killing RV trailer...(doesn't help having a wife that overloads it with everything including the kitchen sink) just bought a 05 3500 daully with nv5600 6 speed and man what a difference!! it pulls my trailer like nothing! no more stress worrying about the tranz. I'm never going back to the auto!

+Kenneth Maccourt Actually yeah! I live just outside of Billings and work in Billings. Good deal on going to the 6 speed - a world of difference isn't it? The only thing I would have done different in my swap is going with a more stock-like clutch instead of the Southbend. The Southbend dual-disc (2 of the 4 sides are ceramic) is really quite grabby especially in very precise backing maneuvers (such as loading my slide-in camper). Even in low range it gets a bit hoppy once it starts warming up.

+Kenneth Maccourt I haven't really hand-calculated, but according to the overhead computer my usual mix of around town and 10 miles of 60mph highway to and from my house went from 13-14 to 19 pretty consistently. Interstate speeds (75-80mph in Montana) stayed about the same as the auto at about 15-16. Goes to show how much fuel is turned into heat around town with that torque converter unlocked; and pushing an 8 foot wide, 7 foot tall 8000lb truck 75-80 mph down the highway takes a ton of fuel makes no difference whether you've got a manual in 6th or an auto in 4th with converter locked.

The spline count of the output shaft on the 48re is different than the g56, so at the very least the input shaft needs changed. In my particular situation, changing the whole case was way easier

Dylan Langley based on my research it will but there is difficulty with the cruise control due to mechanical cable driven accelerator pedal position sensor. In the 05+ its a drive by wire but in 04.5- it isnt
