Our Land Rover Discovery 2 overlander project has 1 ton axles! Today we mock up all the parts and pieces that will make this one of a kind Land Rover Discovery the Overlanding rig of my dreams. There is still a lot of work left in this 1 ton axle swap series but we certainly hit a big mile stone in this episode.
I look forward to testing this one of a kind Overlander in the snow! Stay creative and enjoy the video!

I was worried, man. I love my old Disco and I was worried this was going to be way too over the top. It's not. It look incredible! A hell of a lot of work, but absolutely worth it. You should seriously build a jig and start selling those front bumpers, as both kits (just the plates) and completes.

So just a tip..That 4x4 hub, you can grease the bearing by pulling the ABS sensor and get yourself whatever will go into it..even a rubber tip on end of a grease gun...But it will grease that bearings...

To add about the axle being hard to turn, ring and pinions are an extension of a worm gear, which are actually directional. This means that the gear is much easier to turn in one direction compared to the other. In the case when the axle not locked and you turn the drivers side wheel, the spider gears have two choices, spin the ring gear backwards, or spin the other wheel backwards. In the load path through the ring gear, you are fighting the lead angle, the pressure angle and the friction of the gears sliding in reverse - which is a compromise as the stronger it is, the harder to turn it is (generally). To make gear sets strong, manufactures typically design strength into the reverse rotation of a gear set as friction (gas mileage) in reverse is not a big concern. This is why when you spin a tire on on open diff, the other tire should typically spin, rather than the pinion. Also, this property is often exploited in gear design such that it is a core functionality of the gear (the ability to stop the gear from spinning backwards). The other load path through turning the other wheel backwards means that like you mentioned, you are turning a small gear with a large gear, which still, is less than the load path through spinning the pinion backwards. Great content!

Awesome series on the Landy. I've been a Land Rover guy since 2003. FYI the LR tcase is lockable. All D1s and all Defenders had a locking ctr diff. Early D2s had the nipple sticking out of the case and can be be manually locked. For a couple of years they did a delete on the locking feature, but later on went back and made it to where you could lock the case from the shifter. You should look into it to make it lockable. I know a few guys that converted their early rigs to shifter lockable tcase. Combined with traction control, a locking tcase is the way to go. You won't regret it.

Ya, definately agree with Anthony... that thing is something to be proud of. Super sweet looking ... and you have an old 70's hod Rod rake to it you say... coool! ... actually those springs would probably settle, but not by much. My Jeep XJ did the same, but I ended up leaving the rake because I noticed, once I had it loaded up... (camping gear, fridge cooler, tools and all the other stuff... or the dirt bike trailer) ... the Jeep sat level.... so i left it alone.

Hi Nate, Love your channel and I really like how you explain your rational for various mods. Your explanation of why slotted or drilled rotors on an off road vehicle also makes sense however you are off on your explanation of why brake fade occurs. The reason brake fade occurs is that under heavy load the calipers get very hot and the brake fluid inside begins to boil resulting in gas pockets within the brake system. These pockets of boiled brake fluid are just like having air in your lines after a fluid flush. This reduces the ability of the hydraulic brake fluid to compress your pads into the rotor. If you are experiencing brake fade switching to a higher temp fluid will typically fix the problem without going through the trouble of installing bigger brakes. Anyway keep up the good work, I've drawn a fair amount of inspiration from you for my 06 LJ build.

Really great swap series should have put full circle clips on the u joints while you were in there. I put a piece of 1.75x.120wall DOM for a bushing on the stub shaft, instead of machining out for a "standard" Dana 60 stub shaft bearing/bushing. That keeps some extra meat on the threaded part for the bearing nut. Also drilled and roll pinned the bearing nut (like how spidertrax used to)

Nate, don't know if it is somthing you have seen already, but the LT230 transfer case in the Land Rover can easily be converted to part time 4WD which would have worked with the factory super duty free wheel hubs. Syncro Gearboxes in the UK can supply the parts as a drop in kit. Very easy to do.

Another great video. If I may, I'd like to bring up a couple of concerns. First, brakes. I am ran drilled and slotted rotors on my old F-150. I regularly ran into the problem of mud clogging the holes. This can result in lower performance, though not significantly. I don't know about Washington mud but southeast Texas and southwest Louisiana mud, that damned old black mud, makes for a hell of a time with drilled rotors. My advice is to do what you can not to let that mud dry in there because it's a pain not only to get it out if the holes but also the space between the plates. Another concern with slotted rotors, though I haven't experienced this myself (however I have seen it happen) is the rotor can start cracking at the holes. Just something for you to keep in mind. Concerning suspension height; I'm sure you know that when iverlanding, a lot if weight is put in the rear of the vehicle. I noticed you talked about maybe dropping the rear. I would suggest lifting the front slightly and leaving the rear alone to accommodate that added weight. Again, another great video. Can't wait to see it in action.

Interesting on your rational for keeping your ABS/TC. Definitely works for you! Not so much for my Ranger that had crap ABS to begin with, and no TC. Love the idea of the ECU braking the free wheel when not locked! For what it's worth, the brake fade on discs is almost zero in anything other than race cars and heavy haul. Reason discs beat drums is 100% fade to start with, drums actually have higher braking force. Reason, until recently, semis have run drums. Just works faster. My 2019 Freightliner Cascadia is actually running discs on the tractor drivers and steers. Still drums on the trailer. Can't find a Powerstop kit with 12" rotors and 2 or 4 piston calipers for a Ford 8.8...if you know a PN or can ask them, would really appreciate it....I have emailed them, and they didn't even bother to answer me yes or no. Need a 12" rotor kit for my rear...only option I can find is Wilwood at ~$1600 and made for a Mustang on a track, not a 4x4 off road. = ( Edit: LOL! Thanks for the shout out, man!

I ran EBC brakes with dimpled and slotted rotors. Here in the South East the mud tends to pack into the slots. The other issue I've found around my area is no one will turn the drilled and slotted rotors. They did work very initially, but with several off road trips on them the performance started to decline.

awesome build! loving the look you've achieved i thought it would be much wider! looks like 2.1m wide? looking forward to seeing the latest pitman arm development *EDIT* hope your ABS sensor mods work out, looks like a neat solution! Your Vehicle Speed Signal (VSS) is passed from the SLABS ecu to the BCU to do your mileage and speed. On Auto D2s you can intercept this feed as it comes out of the SLABS before it heads over to to the BCU for clocks so you can correct your speedo for the tyre/gear swap and it wont screw up the cruise control however there is a 1Hz frequency that needs to pass through unaltered or it wont accept the signal. Hope this helps, drop me a reply if you need any guidance with this!

I would think that once you put some weight from hear in the back that may bring the rear down as well so maybe having that extra height is a good thing nicely done man

Funny thing you're talking about speed sensors Nate ... I had a couple go bezerk (the only type of zerk I don't grease) on my 2K Excursion and it was causing weird problems with my transmission, tossing me in and out of tow/haul mode and making the shifting suddenly go between very rough and back.

A Rear bumper and full fuel and water containers plus food and whatnot will drop the rear a little.

Man, now I wanna have a disco with 1 ton axles too!!! Lookin’ really good man!! I was wondering if the slotted and drilled rotors wouldn’t catch a lot of mud and take away the advantages. Don’t know
